A casting method, cast article and casting system are disclosed. The casting method includes providing a base material in a mold, directing a fluid material into the mold, and solidifying the base material and the fluid material to form a cast article. The base material has a first density and first composition. The fluid material has a second density and a second composition. The first density differs from the second density, the first composition differs from the second composition, or the first density differs from the second density and the first composition differs from the second composition. The cast article includes a first material solidification from the base material, and a second material solidification from the fluid material. The casting system includes a mold for containing a base material and an input configuration, with flow control feature, for directing a fluid material into the mold containing the base material.
Abstract:
Joining process, joined article, and process of fabricating a joined article are disclosed. The joining process includes providing a consumable electrode comprising a first material and a second material, melting the consumable electrode by a current-induced melting or remelting, and re-solidifying the first material and the second material to form a dissimilar ingot having a first region being a re-solidification of the first material and a second region being a re-solidification of the second material. The joined article includes the first region and the second region; the dissimilar ingot at least partially defines the joined article. The process of fabricating includes providing the dissimilar ingot, positioning the dissimilar ingot within a die, and applying force from the die to compress the dissimilar ingot, thereby forming the joined article.

Compositions, and articles and methods for forming articles which include said compositions, are disclosed. The compositions include, by weight percent, 13.7% to 14.3% chromium (Cr), 9.0% to 9.9% cobalt (Co), 4.0% to 5.5% aluminum (Al), 0.5% to 3.0% titanium (Ti), 3.5% to 5.0% tungsten (W), 1.4% to 4.0% molybdenum (Mo), 1.8% to 4.2% niobium (Nb), 0.08% to 0.12% carbon (C), 0.005% to 0.04% zirconium (Zr), 0.010% to 0.014% boron (B), and balance nickel (Ni) and incidental impurities.

A method of fabricating a component includes preparing at least a portion of a surface of the component and forming a pre-sintered preform hybrid hardface mixture comprising combining a predetermined portion of at least one hardfacing material with a predetermined portion of at least one brazing material. The method further includes forming a pre-sintered preform using additive manufacturing, the pre-sintered preform having a near-net shape and forming a sintered preform. The method further includes positioning the sintered preform on the component and fixedly coupling the sintered preform to at least a portion of the component via brazing.

A method for counteracting tensile stress in an article is disclosed, including heating the article and applying compressive stress to the article along a compressive stress vector, the compressive stress vector including a compressive stress vector component opposite in direction to a tensile stress vector of a thermally-induced tensile stress of the article. The compressive stress is applied by thermally-induced autogenous pressure by a fixture contacting the article. A fixture for counteracting tensile stress is disclosed, including a first compression member and a second compression member, and a position lock connecting the first compression member to the second compression member and reversibly fixing the first compression member relative to the second compression member. The first compression member and the second compression member include compressive surfaces having mating conformations for surfaces of an article. The position lock includes a material composition.

The article includes a side wall at least partially defining an inner region and an outer region of the article, the side wall having a first end and a second end, an end wall formed proximal to the first end of the side wall, the end wall defining a tip portion of the article, and a cooling channel formed in the side wall, within the tip portion. The method of forming an article includes positioning a first sheet of material having a channel formed therein over a first end of a body, positioning at least one additional sheet of material over the first sheet of material, and securing the first sheet of material and the at least one additional sheet of material to the body to form a tip portion including a cooling channel formed therein.

A hybrid article is disclosed including a coating disposed on and circumscribing the lateral surface of a core having a core material. The coating includes about 35% to about 95% of a first metallic material having a first melting point, and about 5% to about 65% of a second metallic material having a second melting point lower than the first melting point. A method for forming the hybrid article is disclosed including disposing the core in a die, forming a gap between the lateral surface and the die, introducing a slurry having the metallic materials into the gap, and sintering the slurry, forming the coating. A method for closing an aperture of an article is disclosed including inserting the hybrid article into the aperture. Closing the aperture includes brazing the hybrid article to the article, welding the aperture with the hybrid article serving as weld filler, or a combination thereof.

The at least one passageway defines at least one fluid pathway. A method for forming a thermal management article is disclosed including attaching at least one passageway to a substrate. The at least one passageway includes a passageway wall having a wall thickness and defines at least one fluid pathway. A first coating is applied to the substrate and the passageway wall, forming a first coating surface. The at least one passageway is disposed between the substrate and the first coating surface.
