Methods for manufacturing multilayer moldings using a mold including a pair of male and female mold pieces for manufacturing a multilayer molding in which a part of its thermoplastic resin substrate surface is partially laminated with a shin material. Either the male or the female mold piece has a mold surface provided with a molten resin feeding path opening inside an area where the skin material is placed and at least one dent into which a part of or the whole skin material fringing end can be inserted, at a part of or the whole position corresponding to a fringe of the skin material to be laminated and a block to be fitted into the dent. The block is fitted into the dent so that the skin material fringing end inserted into the dent is sandwiched and fixed between an inner wall of the dent and the block and at the same time an upper surface of the block can form an even mold surface with the mold surface surrounding the dent.

A process is provided for producing a skin-integrated laminate using a mold assembly in which a female mold 1 is arranged above and facing a male mold 2 so as to be freely brought close to and away from the male mold, wherein the female mold 1 and the male mold 2 are arranged so as to form an end opening at the peripheral end of a cavity 11 when they are clamped, a plate mold 4 having an end-forming pointed end part 5 which can enter the above end opening is also provided, and the end of the skin material allowed to exist between the male mold 2 and the female mold 1 is clamped with a clamping mechanism 3 which can be freely opened and closed, whereby the skin material is adhered integratedly in layer to the molded synthetic resin substrate from its one side to the other end surface simultaneously with the forming of the substrate and whereby a skin-integrated laminate exhibiting a good appearance, whose skin material does not shrink even after the molding, can be produced in a good efficiency, and a mold assembly to be used therein is also provided.

A multilayer molded article is produced using a composite skin layer made of a skin material and a foam sheet on a core layer of a thermoplastic resin in which a tensile modulus E of the skin material is not larger than 950 kg/cm.sup.2, and a tensile modulus E (kg/cm.sup.2), a heat shrinkage factor F (%) and a thickness t (cm) of the skin material satisfy the following relationship:20/(E.times.t)+F.gtoreq.2.5,which method produces a large size multilayer molded article having a complicated shape and no wrinkles, breakage or uneven marks in the skin material on the surface of the article.

A laminate comprising a core resin layer and a skin laminated integrally thereon is provided. The laminate has the projections, such as ribs, formed integral with the core resin layer with the same resin material as the core resin. Also, a hollow portion is formed in the inside of the resin layer near the intersection of the core resin layer and each projection. The laminate is free of sinks on the surface at its positions corresponding to the projections on the back side and has good appearance and excellent mechanical strength.

A multilayer molded article includes a resin body and skin material with good quality and is produced by a process which includes the steps of: (a) supplying a skin material between a male mold and a female mold which are attached to a clamping mechanism, (b) starting closing of the male and female molds, and supplying a resin melt for the resin body between the skin material and the male or female mold while temporarily stopping the closing action of the mold or adjusting a closing rate at 30 mm/sec. or less when a cavity clearance between the molds is in the range between (C+100) mm and (C+5) mm (wherein C is the cavity clearance when the molding is finished), and (c) further closing the molds to the cavity clearance of C to finish the molding.

A mold for producing a hollow thermoplastic resin molded article includes a set of female and male mold members and a gas passage provided in at least one of the mold members which opens directly onto a surface of the mold member. Alternatively, a gas introducing member for introducing gas into a cavity may be provided in communication with the gas passage such that the tip of the gas introducing member does not protrude into the cavity of the mold. A lagging material, such as an insulating material or a local heater is preferably provided in the area of the mold adjacent the gas passage or gas introducing member. A method of producing a thermoplastic resin molded article using a mold of this nature is also disclosed.

An instrument panel is provided having a skin material integrally bonded to the surface of a thermoplastic resin core material. The panel is obtained by feeding the skin material to a cavity between a pair of male and female molds having been designed so as to give a desired instrument panel shape, and press-molding a molten thermoplastic resin after or while feeding the molten thermoplastic resin to the cavity between the skin material and the male mold or the female mold. Brackets are formed integrally, by press-molding, with the core material resin on opposing end portions and at a back portion of the instrument panel.

There is provided a process for producing a multi-layer molded product having a plurality of thermoplastic resin layers. This process provides for (i) a step of supplying first and second molten thermoplastic resins each through first and second resin supplying gates which are temperature-controllable independently of each other, to between female and male molds kept in an open state with a time difference being provided between supply starts of the first and second resins, and (ii) a step of closing the female and male molds after completion of supply of the first and second resins. The process enables production of high-quality multi-layer molded products having a plurality of resin layers with good repeatability under relatively low resin supply pressure and by single mold closing. Further, high-quality multi-layer molded products can readily be produced without restrictions on materials used.
