Abstract: A system and method of manufacturing an aluminum fuel cell cradle are provided. The method comprises providing a negative cast mold having cavities to form the cradle, and comprises providing a feeding mechanism disposed about the mold and in fluid communication with the cavities thereof. The feeding mechanism comprises a plurality of primary risers connected to and in fluid communication with cavities. The method further comprises melting a first metallic material to define a molten metallic material, and comprises moving the mold to a vertical casting orientation about a rotational axis, while feeding molten metallic material through the runner to the cavities. The method further comprises cooling the molten metallic material to define a solidified metallic material. A second solidification time in the risers is greater than a first solidification time in the mold such that shrinkage of the solidified metallic material occurs in the risers away from the mold.

Abstract: A hybrid chill with enhanced heat transfer for casting of a sand cast aluminum engine block of a vehicle is provided. The hybrid chill comprises a base comprising an outer wall having a first side and a second side. Each of the first and second sides extends from a first longitudinal end to an opposite second longitudinal end. The outer wall is closed to define a hollow portion. The base further comprises a heat transfer fluid in a liquid phase disposed in the hollow portion. The heat transfer fluid has a boiling point of between 320° C. and 400° C. at 1 bar for enhanced heat transfer during casting. The chill further comprises a plurality of crankcase members. Each member is disposed on the first side. Each member is spaced apart from a respective adjacent member defining an open recess.

Abstract: A method of making a die cast part having high wear resistance is provided. The method comprises providing a mold and an insert pin. The mold comprises an interior surface defining a cavity. The mold comprises a bore formed through the interior surface. The insert pin has a magnetic core having a magnetic field and a barrier disposed about the magnetic core. The insert pin is disposed in the bore and extends into the cavity. The method comprises filling the mold with metallic material such that the metallic material is in contact with the insert pin to define a contact layer. The method comprises modifying iron content within the contact layer with the magnetic field to define an outer layer and an inner layer formed between the outer layer and the insert pin. The inner layer has 3-5 wt % Fe and the outer layer has 0.01-0.5 wt % Fe.

Abstract: A method of eliminating microstructure inheritance of hypereutectic aluminum-silicon alloys. The method includes heating a first amount of the Al—Si alloy to a predetermined temperature above a liquidus temperature of the Al—Si alloy to form a first amount melt; holding the first amount melt at the predetermined temperature for a predetermined amount of time; stirring the first amount melt during the predetermined amount of time; heating a second amount of the Al—Si alloy above the liquidus temperature of the Al—Si alloy to form a second amount melt; and mixing the first amount melt and the second amount melt to form a processed Al—Si casting alloy. The predetermined temperature is between about 750° C. to 850° C. The predetermined amount of time is between 0.1 hour to 0.5 hour. The processed Al—Si casting alloy contains about 30 wt % to about 40 wt % of the first amount of the Al—Si alloy.

Abstract: The concepts described herein provide a method, system, and apparatus for joining, via welding, first and second members fabricated from an aluminum alloy including aluminum, zinc, and manganese, such as 7000-series aluminum alloys, and a resultant workpiece. A junction is formed by a first member being disposed contiguously to a second member. A welding machine generates a weld pool at the junction that includes liquified aluminum alloy. An ultrasonic transducer directs ultrasonic energy in proximity to the weld pool. In some embodiments, an electro-magnetic transducer directs electro-magnetic energy in proximity to the weld pool. The first member is fused to the second member at the junction upon solidification of the weld pool.

Abstract: A method and system for manufacturing a cast iron crankshaft for a vehicle are provided. The system comprises a molding unit arranged to form a negative sand cast mold of the cast iron crankshaft. The mold comprising at least one molded cavity having a pattern with dimensions of the cast iron crankshaft. The system further comprises a feeding mechanism comprising a riser having a connector through which molten metallic material flows to the cast mold. The feeding mechanism feeds the molten metallic material at a riser connection angle in the at least one mold cavity. The riser connection angle corresponds to a connector modulus. The connector modulus is 20% greater than a cast modulus. The riser geometry corresponds to a riser modulus. The riser modulus is 20% greater than the connector modulus. The system further comprises a furnace, a cooling area, a separation unit, a controller and a power source.

Abstract: A system for making a hybrid cam bore sand core with metal chills for an engine block includes an engine block cast of an aluminum material. A camshaft bore extends through the engine block. A cam bore sand core with at least one metal chill is positioned within the camshaft bore. A body portion of the at least one metal chill is positioned in direct contact with a cam bearing surface of at least one cam bearing member during casting of the engine block to increase a cooling rate of the at least one cam bearing member and create a crystalline material depth of the cam bearing member having enhanced mechanical properties.

Abstract: An enhanced aluminum alloy galvanically compatible with a magnesium alloy component is disclosed. The aluminum alloy comprises aluminum, less than 0.2 weight percent copper, less than 0.2 weight percent iron, 6.0 to 9.0 weight percent silicon, 0.6 to 1.5 weight percent magnesium, and greater than 0.8 weight percent manganese. The aluminum alloy further comprises less than 2 weight percent zinc, less than 0.1 weight percent nickel, less than 0.2 weight percent tin, less than 0.05 weight percent titanium; and 0.008 to 0.02 weight percent strontium. Manganese and iron have a weight ratio of at least 30:1. Furthermore, iron and manganese combined content is less than 2.0 weight percent.

Abstract: A mold package for forming a cast device such as an engine block is described. The mold package includes a profiled chill and a mold core assembly that is disposed on the profiled chill. The mold core assembly defines a plurality of bulkheads of the engine block. The profiled chill includes a first chill portion having a second chill portion and a plurality of third chill portions arranged thereon, wherein the second chill portion is a semicylindrical element. The third chill portions are arranged to be adjacent to the plurality of bulkheads of the engine block.
