    Abstract: A method of joining overlapping copper workpieces. The method includes overlapping a first copper workpiece with a second copper workpiece such that a plurality of projections on a second faying surface of the second copper workpiece are in contact with the first faying surface of the first copper work piece at a joining location where a metallurgical joint is ultimately established. The method further includes applying a compression force against a first exterior surface of the first copper workpiece and a second exterior surface of the second copper workpiece to urge the faying surfaces together, and passing an electric current at the joining location through the first and the second copper workpieces. The electric current flows through the plurality of projections to generate sufficient heat to effectuate the collapsing of the plurality of projections to bring the first second faying surfaces into contact to establish the metallurgical joint.

    Abstract: A method for producing and reinforcing a composite gear includes providing a base material comprising a polymer and forming a composite gear from the base material, the composite gear having a gear body and at least one gear tooth extending from the gear body, the at least one gear tooth having a tooth face, a tooth flank, a tooth fillet, a tooth root, and a tooth tip. The method includes depositing a first metallic material to a first area of the at least one gear tooth of the composite gear, the first area including the tooth root of the at least one gear tooth and depositing a second metallic material to a second area of the at least one gear tooth of the composite gear. The first metallic material is applied in a first thickness and the second metallic material is applied in a second thickness.

    Abstract: A component includes a base formed of a majority of a first metallic element and a shell adhered to the base. The shell includes an inner portion having an inner surface contacting the base, an outer portion having an outer surface, and an intermediate zone connecting the inner portion to the outer portion. The shell is formed of a multi-element transition material, where the multi-element transition material includes a majority of a second metallic element at the inner surface and a majority of a third metallic element at the outer surface. The intermediate zone includes both the second and third metallic elements. Each of the first, second, and third metallic elements are different from one another. The component may be an automotive shaft. A method of forming the component may include depositing first and second powders on the base to form the inner and outer portions and the intermediate zone.

    Abstract: A weld joint includes a first component of a first material and a second component of a ductile second material dissimilar from the first material. A planar face of the first component abuts a planar face of the second component. A “V” shaped weld groove is created in the first component defining a first groove end where a substantially planar groove face of the first component intersects a plane defined by the planar face of the second component below an end face of the second component. A slot is created below the groove end in the planar face of the second component having a closed end facing toward the end face of the second component and extending away from the planar face of the second component at an angle measured with respect to a central longitudinal axis of the slot.
