The present disclosure relates to a continuous process for making floor mats having a textile upper surface and a rubber or rubber-like backing. In the one embodiment of the present process, a continuous roll of unvulcanized rubber is joined to a continuous roll of textile material during vulcanization. In an alternate embodiment, textile panels are positioned onto a continuous roll of unvulcanized rubber, later being joined during vulcanization. After vulcanization of either a textile roll or textile panels to a rubber backing, the resultant mat composite is cut into individual mat units.

A floor covering includes a primary backing having yarns tufted through the primary backing forming wear surface portions comprised of the back stitches of the tufted yarns in conjunction with non-tufted areas of the primary backing, also forming exposed wear surfaces. Both exposed wear surfaces portions form an aesthetic design pattern whereby a low, dense broadloom or modular carpet is provided at reduced materials and costs. Preferably, the primary backing is comprised of a woven polypropylene and a secondary backing is provided with the cut or loop yarns on the back side of the primary backing being fixed in place by a resin. A secondary backing formed of a composition of EVA, calcium carbonate and resin, overlaid by a woven scrim, is provided. The secondary backing may be formed of a needle-bonded synthetic fiber. Additionally, the primary backing may be formed of a non-woven material such as nylon and polyester.

Secondary carpet backings woven in a flat weave construction from warp tapes and multifilament picks with to about 100% theoretical coverage in the warp but less than full effective coverage and average pick counts of 12 to 20 per inch, such that the fabrics have weights of about 1.5 to about 7 osy and air permeability, provide dimensional stability and peel strength in carpets and facilitate robust cure rates in carpet manufacture.

The primary carpet fabric includes a plurality of pile-forming yarns tufted through or adhered to a primary backing of integral dimensionally stable character. A cushioning layer of foam, felt, fabric, or other suitable cushioning material may be disposed at a position below the primary carpet fabric.

This invention relates to a floor mat which comprises a nonwoven substrate through which carpet pile fibers are tufted and which also comprises either a foam rubber backing sheet which exhibits the same degree of shrinkage as the carpet pile component or a rubber backing sheet which possesses a strength modulus above about 1,000 pounds per square inch. With such backing sheet requirements either the overall shrinkage of the mat will be even or the backing sheet will be strong enough to compensate for varying degrees of shrinkage between the pile substrate and the backing sheet. The resultant floor mat is the first such mat which meets industrial laundry standards of rippling (i.e., curling up) and delaminating (i.e., loosening and ultimate falling out of tufted pile fibers) which also utilizes a nonwoven carpet pile substrate and which must also be able to withstand vigorous laundry processes without either damaging the subject rotary washer or centrifugal dryer or become damaged itself upon exposure to such harsh conditions.

Seam strips are provided in a textile covering for a floor, wall or ceiling which are exposed and afford an aesthetic surface treatment. The seam strips comprise inverted T-shaped strips with an upstanding web terminating in a margin short of the pile height and a pair of flanges projecting laterally from each of the lower opposite sides of the web. The flanges have holes for securing, by way of screws or nails, the strips to the underlying floor, wall or ceiling. The adjacent edges of the textile covering are secured to the upper surfaces of the flanges. The textile coverings preferably have the backstitches of tufts and portions of the primary backing forming an exposed surface which, together with the exposed margin of the strips, form an aesthetically pleasing surface treatment.

The invention relates to an acarcid-resistant carpet wherein an acaracidal compound is fixed at or near the base of the carpet tufts over which an adhesive layer is applied to the carpet tufts into a primary backing material. The invention further relates to methods of making such carpet.
