A flame resistant fabric includes first yarns including inherently flame resistant fibers and second yarns including wool fibers. The fabric may satisfy one or more performance standards set forth in ASTM F 1506-02, NFPA 2112 and NFPA 70E. The fabric may be a knit or woven fabric, such as a plush or terry knit construction, and one or both sides of the fabric may be napped to form a fleece fabric. The second yarns may include wool and modacrylic fibers, or wool fibers and other inherently flame resistant fibers. The first yarns or second yarns may include sufficient inherently flame resistant fibers such that the fabric has a char length of no more than 4 inches and an afterflame of no more than 2 seconds when tested in accordance with ASTM D6413. The fabric may exhibit a thermal shrinkage of no more than 10% when tested in accordance with NFPA 2112.

Embodiments of the fabric, garment, and methods for making the fabric and/or garment can provide in a protective garment a unique combination of sorptive/reactive capability, flame resistance, water vapor permeability, liquid impermeability, comfort and durability.

Fabric blends of inherently flame resistant fibers and flame resistant cellulosic fibers that contain a flame retardant. According to the method of production of these blends, the inherently flame resistant fibers can be dyed a full shade of color without depleting the flame retardant contained in the cellulosic fibers. In addition, the potential for laundering shrinkage of the inherently flame resistant fibers of the blends is reduced regardless of whether both, one of, or neither of the inherently flame resistant fibers and the flame resistant cellulosic fibers are dyed. Dyeing and/or shrinkage prevention of these blends is conducted at temperatures below 100° C., typically approximately between 70° C. and 100° C. Preferably, dye-assistants used in the process are selected from the group comprising N-cyclohexylpyrrolidone, benzyl alcohol, N,N-dibutylformamide, N,N-diethylbenzamide, hexadecyltrimethyl ammonium salt, N,N-dimethylbenzamide, N,N-diethyl-m-toluamide, N-octylpyrrolidone, aryl ether, an approximately 50/50 blend of N,N-dimethylcaprylamide and N,N-dimethylcapramide, and mixtures thereof.

A layered insulating fabric (11) for use as a lining for protective garments (34) of the type commonly worn by fire fighters comprises an intermediate layer (14) of pleated material sandwiched between face (12) and inner (13) layers of material. The inner, pleated, and face layers are secured together by lines of stitching (16), which maintain the intermediate layer in position and in its pleated configuration. The pleats of the intermediate layer maintain the inner and face layers in spaced relationship and define therebetween an array of air pockets (19) that function as thermal insulation. The pleats also function to wick moisture away from the face layer and toward the inner layer to help keep a wearer dry.

Firefighter's turn-out garment (19) has an outer layer of stretchable flame resistant fabric (10) formed from a series of flame resistant warp yarns (11) interwoven with a series of filling yarns (12). The filling yarns (12) comprise core yarns (15) formed from an elastic material, wrapped with a series of wrap yarns (16) formed from a flame resistant material. The stretchable flame resistant fabric (10) thus provides a desired degree of flame resistance protection, while at the same time is stretchable in one direction to provide the fabric with greater flexibility without sacrificing flame resistance protection.
