Methods and apparatus are provided for wire winding and fabrication for dynamo-electric machine components such as ferromagnetic armature or stator cores for motors or the like. Wire may be wound onto individual portions of dynamo-electric machine components, which may then be assembled to form complete components. Wire may be wound by steering a rotating flyer or the like in a trajectory that closely follows the surface of the core onto which the wire is being wound. Wire may also be wound by rotating the portions during winding. The same holding members that are used to hold the portions during winding may be used to hold the portions during assembly of the portions into machine components.

Hollow cylindrical dynamo-electric machine stator cores may be made by superimposing at least two strips of core material to produce a composite strip. One or more of the strips may be run through a pressure roller structure prior to super-positioning of the strips. The one or more strips may contain internal apertures. The composite strip is coiled helically to produce the hollow cylindrical stator core. By pressure rolling at least one strip, the internal diameter of the stator core can be adjusted to reduce irregularities. By superimposing strips prior to coiling, thinner strips can be used without requiring the stator forming machine to operate longer or faster to produce stator cores of a given size, even though thinner strip material is being used. By using strips that contain internal apertures, unwanted deformations can be reduced. The pressure rolling aspects of the invention and the strips that may contain internal apertures are also applicable to coiling apparatus that uses only a single strip. Stator cores may also be made by coaxially assembling and joining two coils with a hollow annular lamination disposed between the two axially spaced coils.

A pallet conveyor apparatus for moving pallets, which carry components of a dynamo-electric machine, along and between routes of a manufacturing line is provided. The pallet conveyor apparatus includes a plurality of pallets, at least one substantially horizontal rail structure, at least one loop-shaped conveyor belt, and a drive for causing the conveyor belt to move along an upper track of the rail structure. The conveyor apparatus may be driven with a drive cartridge that fits within the rail structure. A pallet for use with the apparatus has a platform and a seat portion. The platform has an upper surface that supports the component. The seat portion has a substantially inverted nullUnull shape. The seat portion of the rail structure has a central surface and two opposing surfaces. The dimensions of the seat portion and the rail structure are such that when the seat portion fits over the rail structure a pallet will be prevented from falling off the rail structure.

Methods and apparatus for replacing an old wire threaded through a flyer winder with a new wire are provided. A first end of the old wire is connected to a first end of the new wire. The wires may be connected by twining, clamping, welding or the like. A second end of the old wire that extends from one of the winder's flyers is then connected to a collection device, and the old wire is collected until the new wire has been threaded through the flyer winder along the same path traveled by the old wire. The collection device may be an armature or similar structure having recesses for collecting the old wire during wire change-over or replacement. Preferably the collection device is configured so that conventional coil lead connection operations may be used to expedite wire change-over or replacement.

A transfer mechanism is operatively disposed between a conveyor for dynamo-electric machine parts (such as electric motor armatures) and apparatus for simultaneously processing a plurality of those parts (e.g., by winding coils of wire on those parts). The transfer mechanism delivers processed parts to the conveyor and receives unprocessed dynamo-electric machine parts from the conveyor, one at a time in a single alignment position, at least partly concurrent with the processing of other parts. Loss in production time due to wire breakage at the processing apparatus is reduced by substantially instantaneously controlling the broken wire (e.g., by retracting that wire relative to the associated wire dispenser) while continuing to move the wire dispensers.

A tensioner for an armature winder which significantly reduces instantaneous increases in wire tension during winding or lead connection. System controls control the drag of a hysteresis brake, monitor wire tension via a load cell, and control a dancer arm's position through limit sensors and a closed-loop proportional valve (which regulates the pressure within an air cylinder coupled to the dancer arm). These system controls significantly reduce instantaneous increases in wire tension during winding, during the start of winding, and during lead connection. A wire breakage detection device also monitors the wire during winding and signals the system controls if wire breakage is detected. Upon such detection, a rapid discharge valve discharges the air cylinder, and flyer arm rotation is halted prior to the wire becoming unthreaded from the flyer arm.

An objective and non-destructive test of the fused joints in an armature, that can be used on every armature being manufactured on an armature manufacturing line, as well as apparatus for performing that test, are provided. The armature is immersed in an acoustic coupling medium. Acoustic pulses, preferably ultrasonic pulses, are beamed onto the commutator tang/wire interface region of a commutator tang/bar fused joint or the fused joint itself and an acoustic signature is measured. The quality of the joint can be determined by comparing the acoustic signature to a predetermined acoustic signature of known quality. A testing station on an armature production line includes a mechanism for removing the armature from the production line, immersing it in the coupling medium, and rotating it as each joint in the commutator of that armature is checked.

The balance of rotors for dynamo-electric machines (e.g., electric motor armatures), which are wound with two diametrically opposite, simultaneously applied coils of wire, is improved by ensuring that wire is fed to both coils in substantially similar quantities. This can be accomplished by monitoring the lengths of the two wires as they are fed to the armature using wire sensors located adjacent to the flyer. Alternatively, wire sensors can be provided to monitor the rate at which wire is being fed towards respective flyers and to measure the rate of change of the lengths of those portions of the wires that are supported by the winding machine dancer arms. A control system processes the measurements from these sensors. A wire tensioner having a hysteresis clutch is also provided that allows the tension applied to a wire being wound to be adjusted rapidly. The wire tensioner also picks up slack that may develop in the wire.

Armatures for dynamo-electric machines are balanced during manufacture by measuring the unbalance of the armature assembly prior to winding the coils on the armature. The numbers of turns of wire in at least some of the coils subsequently wound on the armature are then adjusted so that the unbalance of the resulting coils compensates for the unbalance of the armature prior to coil winding. In addition, masses may be added to the armature to ensure that it is balanced dynamically as well as statically.
