A method for fabricating emulated wood with pores and fibers, comprising: immersing a plurality of synthetic fibers (13) configured parallel in a plane into a resin (14) so that the resin is coated on the surfaces of the plurality of synthetic fibers (13) and in the gaps (131) between the plurality of synthetic fibers; placing the plurality of synthetic fibers between two sheets (12; 13), wherein the two sheets are planar sheets (12, 13) made from a uniform composition comprising a thermoplastic elastomer, a foaming agent, and a crosslinking agent; carrying out a heat-press process on the two sheets (12, 13) so that the foaming agent undergoes microcellular foaming and forms dense closed pores in the two sheets, and so that the composition on inner surfaces of the two sheets expands towards the plurality of synthetic fibers and penetrates through the gaps (131) between the plurality of synthetic fibers; and cooling the two sheets to yield an emulated wood board (10).

A continuous process for preparing insulation panels having thick (0.2 mm to 1 mm) metal facing panels and a fiber-reinforced polymer foam core is disclosed. In the process, a bottom metal facing panel (2) is continuously supplied. A mat (10) of reinforcing fibers and a foamable resin composition (19) are applied to the bottom facing panel. A flexible barrier layer (5) is applied atop the foamable resin composition, and the assembly is passed through nip rolls (12,13) to compress the assembly and force the resin composition into the fiber mat. An adhesive layer (4) and top metallic facing layer (1) are then applied on top of the flexible barrier layer, and the resulting assembly is gauged and cured by passing it through a double band laminator (11).

The present invention is directed to a treadmill belt (12) with foamed cushion layer (20) and method of making same. In one embodiment, the treadmill belt (12) includes a fabric base layer (14) and a foamed cushion layer (20) foamed on and integral with the fabric base layer (14). The foamed cushion layer (20) includes a thermoplastic composition and has a Shore A hardness of about 20 to about 80. In one example, the first foamed cushion layer (20) is from about 0.05 inches to about 0.35 inches thick. The thermoplastic composition, prior to being foamed, includes about 1 part to about 5 parts of a foaming agent, e.g., a chemical foaming agent, based on 100 parts thermoplastic material, e.g., polyvinyl chloride. An outer wear layer (22) is securely adhered on the foamed cushion layer (20) to sandwich the foamed cushion layer (20) between the fabric base layer (14) and outer wear layer (22) thereby defining the treadmill belt (12).
