Phenolic siloxane compositions are prepared in a first embodiment by combining phenol with an aldehyde and an alkoxy or silanol-functional silicone intermediate; in a second embodiment by combining a phenolic novolac resin with a formaldehyde donor and an alkoxy or silanol-functional silicone intermediate; and in a third embodiment by combining a phenolic resole resin with an alkoxy or silanol-functional silicone intermediate. Optionally, a catalyst to facilitate formation of a phenolic resin from phenol and formaldehyde can be added, a catalyst to facilitate condensation of the phenolic resin can be added, and at least one catalyst to facilitate hydrolysis and/or condensation of the silicone intermediate can be added. The phenolic resin catalyst can include acids, bases, and formaldehyde donors. The silicone intermediate catalyst can include organometallic compounds, amine compounds, and mixtures thereof. The ingredients react to form a phenolic siloxane composition comprising an IPN of siloxane and phenolic polymers, and having siloxane groups in the phenolic polymer. The phenolic siloxane composition has flame, heat and chemical resistance equal to or exceeding conventional phenolic resins, and has improved properties of impact resistance, tensile strength, flexural modulus, and density when compared to conventional non-siloxane phenolic siloxane compositions.

An engaging and disengaging clutch includes a clutch disk having friction linings on each of two sides thereof, the friction linings being made from an organically bound friction material; a counterrotating member and a pressure plate both disposed adjacent the clutch disk; and a friction element disposed on at least one of the counterrotating member and the pressure plate and defining a friction surface being made from a sintered metal material. The sintered metal material contains therein any heavy components adapted for use in the friction linings of the clutch disk and in the friction element for achieving an optimum friction pairing therebetween, the organically bound friction material thereby being free of the heavy components.

The friction disc assembly (10) includes a pair of annular friction facings (12-30) and an annular core plate (11) positioned between the friction facings (12-30). Each of the friction facings (12-30) includes a plurality of adjoining facing segments (14-31). Each segment (14-31) includes a notch (15-33) at one end and a tab (16-32) at the other end. Each notch (15-33) receives an adjoining tab (16-32) and defines a reservoir (21-35) adjacent the tab (16-32). The reservoir (21-35) receives unwanted stray fibers and cooling fluid. Another embodiment for wide core plates includes a pair of tabs (43-44) received in a pair of notches (45-46). Reservoirs (47-48) are defined adjacent the ends of the tabs (43-44).

The clutch facing is a disk-shaped clutch facing produced by molding a composition for a friction material with heating and under pressure, the composition comprising: 15-50 parts by weight of (I) a binder composition comprising 95-30% by weight of (a) an aromatic hydrocarbon-formaldehyde resin-modified novolak type epoxy resin, and 5-70% by weight of a cyanate ester resin consisting essentially of (b) a polyfunctional cyanate ester, or a prepolymer of the cyanate ester, or (b) and (c) a monofunctional or polyfunctional maleimide; 20-70 parts by weight of (II) a fibrous reinforcing substrate with a fiber diameter of 0.2 .mu.m or more; 2-20 parts by weight of (III) a metallic fiber substrate with a fiber diameter of 10 .mu.m or more; and 5-40 parts by weight of (IV) a friction wear regulator.

A ring-shaped friction lining is secured on the driven plate by rivets, the head of which are sunk into the friction lining. This invention relates to metal and metal matrix composite materials that are useful as, for example, brake rotors, clutch plates and other similar uses which benefit from material properties of the invention. In the case of metal matrix composite materials, clutch plates and brake rotors made according to the invention comprise an interconnected matrix metal embedding at least one filler material. For example, the at least one filler material comprises numerous acceptable filler materials present in a sufficient quantity to provide desired performance. The brake rotors and clutch plates according to the invention further comprise a coating on the surface thereof causing the metal or metal matrix composite body to function as a substrate. The coatings may be applied by various conventional techniques. Desirable results of placing a coating on a metal or metal matrix composite substrate brake rotor or clutch plate include a significant increase in the maximum operating temperature of the brake rotor or clutch plate and/or a significant reduction in weight in comparison to conventional materials, etc.

The dry friction material contains 2 to 20% by weight of a tin alloy in which the fusing point is more than 500.degree. C. and the hardness is less than 4 Moh's. The dry friction material shows excellent friction characteristics when the load is low or average.
