A process for the manufacture of a phosphorus-vanadium oxide and a phosphorus-vanadium-co-metal catalyst suitable for the oxidation of butane to maleic anhydride is disclosed. The catalyst is prepared by reacting, in an aqueous medium, a vanadium compound, inorganic acid and, if used, a metal oxide. Ortho-phosphoric acid is then added to form a soluble vanadium-phosphorus or a vanadium-phosphorus-metal catalyst. The acidified water is removed and aliphatic alcohols and either aromatic acids or aromatic anhydrides, or a mixture of these, are added and the alcohols are removed. The solid phosphorus-vanadium, or phosphorus-vanadium-metal oxide is recovered under vacuum.

A direct, simplified and relatively salt-free process is described for making anionic, hydrotalcite-type pillared clay compositions which contain nickel, and their heat-treated derivatives. Compositions of the invention are manufactured from ractants which contain a relatively minor amount of metal salts or, preferably, contain essentially no metal salts. Preferred compositions made by the process form a number of new nickel-containing catalytic materials which are unusually resistant to deactivation, for example resistant to coke formation when used to catalyze chemical conversions of a hydrocarbyl compound with an oxygen-containing gas at elevated temperatures to form synthesis gas.

A process for the manufacture of the catalyst and a process for the manufacture of maleic anhydride from butane feedstock utilizing the novel catalyst is disclosed. Maleic anhydride is a well-known industrial chemical used in the manufacture of polyester, and maleic anhydride also has utility as a food stuff.
