A level control system for controlling the liquid level in a boiler drum is provided. The level control system uses an integration parameter when operating in a non-transient condition to provide a control signal into a flow control loop controlling a level control valve for the liquid level in the boiler drum. When a transient condition is identified by a predictive controller, the integration parameter is interrupted and a gain vector is generated to modify the control constants and optionally modify feedforward to adjust control signal into the flow control loop during transient operation of the level control valve.

The method includes determining a volumetric amount of material that has been worn from a location on a tube over a duration of time and employing that volume as a function of time to determine the volume of material of the tube wall that is predicted to be worn from the tube or another tube at a future time. The volumetric-based analysis enables more accurately prediction of the wear depth at a future time. This enables the plugging of only those tubes that are determined from a volumetric analysis to be in risk of breach at the future time, thus slowing the rate at which tubes of a steam generator will be plugged.

A boiler system includes a boiler having at least one heat exchanger having a surface on which a deposit may form. The boiler system further includes at least one retractable sootblower having a lance tube for carrying a high pressure fluid into the boiler. The lance tube is configured such that the high pressure fluid impacts the heat exchanger surface to effect a vibration thereof. The boiler system also includes at least one vibration measuring device coupled to the boiler system. The vibration measuring device is configured to measure the vibration of the heat exchanger surface, and the measured vibration indicates presence or absence of the deposit on the heat exchanger surface. The vibration measuring device may optionally detect a vibration caused by the release of the deposit from the surface of the heat exchanger or the impact of the released deposit with a surface in the boiler system.

A machine learning engine may determine a rate of thermal energy transfer to the liquid in view of the power input, the rate of thermal energy transfer being evaluated by the machine learning engine to identify delay in the rate of thermal energy transfer that quantifies an amount of scaling in the boiler.
