The formulation allows a significant replacement of conventional polyols with polyols derived from annually renewable resources, while maintaining important properties like edge curl, tuftbind, viscosity and good curing rates.

The present invention particularly incorporates polyisocyanate as a reactive diluent in a continuous process for preparing filled polyurethane polymers. Polyurethane floor covering products are formed from a web layer containing at least 30% by weight fibers. A cooled polyurethane foam formulation which includes at least one polyisocyanate, water and at least one polyol having an equivalent weight of at least 500 is applied to the web layer. The wetted web layer is then compressed to mechanically wet out the fibers, gauged and heated to cure the foam formulation.

A process for preparing polyurethane carpet backings uses a filled polyurethane-forming composition that contains a mixture of certain metal acetylacetonate and sulfur-containing organotin catalysts. The mixture of catalysts is particularly beneficial in instances where the composition is processed at temperatures of above 30 to about 500 C, as long pot life is provided together with a rapid thermally-induced cure.

Polyurethane cushions are formed on the surface of a textile such as carpet. The polyurethane is made in the reaction of a polyurethane forming composition that is frothed, and contains water as a blowing agent. The polyurethane forming composition is cured between the substrate and a containment layer, both of which prevent the blowing gasses from escaping during the curing process. The process allows low density attached cushions to be formed controllably.
