    Abstract: A method of joining two ferrous alloy component parts. The method includes hot metal casting a portion of a first ferrous alloy component part onto a first joining surface of a low carbon intermediate element; friction fitting a joining surface of a second ferrous alloy component part against a second joining surface of the low carbon intermediate element; and fusion welding with a concentrated energy source the intermediate element to the second ferrous alloy component part. The hot metal casting includes flowing a molten ferrous alloy onto the textured first joining surface, wherein the molten ally encompasses tabs extending from the first joining surface and filling apertures defined in the intermediate element. Then cooling the molten ferrous alloy such that a metallurgical and mechanical bond is formed between the portion of the first ferrous alloy component part and the first joining surface of the low carbon intermediate element.

    Abstract: A friction clutch assembly for an automatic transmission, a friction clutch plate, and a method of forming a friction clutch plate are provided. The method includes providing a friction material layer for a face of the friction clutch plate and cutting the friction material layer with a laser beam to form a plurality of grooves within the friction material layer. In one version, a friction plate for the friction clutch assembly includes an annular core plate having first and second opposed faces and defining an outer edge and an inner edge. Friction material is affixed to at least one of the first and second opposed faces. The friction material defines a plurality of grooves within the friction material, each groove being bordered by friction material having a ridge. The cross-section of the ridge has a corner having a radius of curvature that is less than 300 microns.

    Abstract: A fine grain steel alloy and automotive components produced therefrom are provided. The fine grain steel alloy includes iron, about 0.20 to about 0.60 weight percent carbon, about 1.80 to about 2.50 weight percent manganese, about 0.20 to about 1.20 weight percent silicon, and about 0.10 to about 0.25 weight percent of a transition metal, where the transition metal is vanadium, niobium, or a combination of vanadium and niobium. The fine grain steel alloy may also include about 0.60 to about 1.50 weight percent chromium, about 0.01 to about 0.20 weight percent aluminum, and about 0.01 to about 0.20 weight percent titanium.

    Abstract: An electric motor includes a stator assembly and a rotor configured to rotate within the stator assembly about an axis. The stator assembly includes a stator case having a channel and a laminate steel core having a retention feature aligned with the channel of the stator case. The stator case is fixed to the laminate steel core via displacement of material of the stator case at the channel toward the laminate steel core to capture the retention feature. An electro-mechanical drive-unit employing the above-described electric motor and a method of generating a stator assembly for such an electric motor are also contemplated.

    Abstract: A clutch housing for an automatic transmission includes an aluminum hub and a drum portion which is laser or friction welded to the hub. Due to the different strength requirements of the hub and drum, the hub is fabricated of 6082-T6 aluminum or a material of similar strength and malleability and is forged or die cast. The hub includes male splines or gear teeth disposed on its periphery. The cylindrical drum is fabricated of 7075-T6 aluminum or a material of similar or greater strength and similar malleability and is roller died or stamped and includes female splines or gear teeth on its inner surface as well as a plurality of radially oriented lubrication openings or slots which facilitate flow of lubricating fluid from the interior to the exterior of the cylindrical drum.

    Abstract: Systems, methods, and assemblies for forming or employing closed-loop laser-welds are described. Closed-loop laser-welds may be formed by, for example, actuating a laser on a substrate at a first point to initiate a weld and scanning the laser along a starting weld path, along a main weld path, and along an ending weld path. The starting weld path is from the first point to a second point. The main weld path is from the second point to a third point. The ending weld path is from the third point to a fourth point. The laser is scanned from the second point to the third point such that a bead of the main weld path defines an inner perimeter and an outer perimeter. The outer perimeter defines a closed-loop laser weld. The first point and the fourth points are within the inner perimeter.
