A high-pressure system for hydroshaping a hollow workpiece has a lower die and an upper die vertically shiftable above the lower die and forming therewith a cavity shaped to hold the workpiece. An upper actuating element bears downward via a vertically compressible hydraulic operating cylinder on the upper die. A spring-loaded pressure-storing cylinder is connected by a hydraulic line to the operating cylinder and to the workpiece. Downward shifting of the actuating element first closes the dies together, then internally pressurizes the workpiece via the line from the operating cylinder such that the workpiece deforms and shapes itself to the cavity, and then fills the spring-loaded pressure-storing cylinder. Subsequent upward shifting of the actuating element at first allows the pressure-storing cylinder to empty, and then entrains the upper die upward off the workpiece by the actuating element.

A hydroforming apparatus for concurrently performing two or more hydroforming operations includes a frame that is sized to support hydroforming dies in a stacked relationship. Each of the dies includes a pair of cooperating die sections having respective recesses that define a die cavity. Guide pins and actuating cylinders, attached to platens on which the die section are supported, move in coordination with a ram and assist in moving die sections that are distant from the ram. When the die cavities are opened, hollow tubular blanks are inserted between the spaced apart die sections of the first and second die. Next, the ram and the support mechanism move such that the pairs of cooperating die sections of the first and second dies engage one another. End feed cylinders are then moved laterally into engagement with the end the tubular blanks to facilitate the filling thereof with a hydroforming fluid. The pressure of the fluid within the tubular blanks is then increased to expand such a magnitude that the tubular blanks are expanded outwardly into conformance with the respective die cavities. Thus, the hydroforming apparatus is capable of performing two or more hydroforming operations concurrently to decrease the overall amount of operation cycle time and to increase overall productivity.

A tool assembly (1) in which a tool closing force (CF) is applied to a forming tool (2) by means of closing force actuators (40). In a tool closing position each closing force actuator engages a lower tool section (4) and an upper tool section (3) through tool clamps (31A, 31B). The clamps take up the major portion of the tool separating force generated by the internal pressure of the forming tool. Only a small portion of the tool separating force has to be counteracted by the closing force actuators, the size of which can be substantially reduced. The elasticity of the clamp material results in a widening of the clamp under the influence of the tool separating force, and this clamp widening is compensated by the readjustment of the clamp through the application of the closing force.

A hydroforming apparatus includes upper and lower platens that are connected together by tie rods extending through respective compression tubes. An upper die section is carried on the upper platen by a generally C-shaped suspension arm, while a lower die section is carried on the lower platen. The upper and lower die sections have recessed areas formed therein that define a die cavity. Lift assemblies are provided on the lateral ends of the hydroforming apparatus for selectively elevating the lower die section upwardly into engagement with the upper die section. When the lower die section is elevated by the lift assemblies, a workpiece is enclosed within the die cavity. A bolster is then moved between the hydroforming die and the lower platen. A cylinder array containing a plurality of pistons is next hydraulically actuated so as to securely clamp the hydroforming die between the cylinder array and the lower platen. While the cylinder array is actuated, pressurized fluid is supplied within the workpiece, deforming it into conformance with the die cavity.

A pair of self-aligning non-pinching hydroforming dies have fingers and slots which are operable during closure of the dies on a tubular part to effect precise alignment of the dies as they are pressed together to form a hydroforming cavity about the part so that the part is not pinched between mating surfaces of the dies during their closure on the part. The fingers are further capable of mechanically straightening and/or bending the part, if need be, to prevent pinching of the part during die closure. The fingers are also capable of mechanically forming a round tubular part to a non-round cross-section region of the die cavity as the dies close to help form the part as well as prevent pinching of this section. With all such mechanical forming operations by the action of the fingers on the part performed prior to the hydroforming of the part in the die cavity.

The present invention provides a hydroforming system and method eliminating the need for a solid steel die (or mold) set operated by a conventional high tonnage hydraulic press. The invention utilizes a fabricated or bar-stock die set integrated to a series of adjustably placed hydraulic cylinders to create a self-contained operating unit. The system can include a die set, a plurality of activation and clamping hydraulic cylinders, a computer control system and reinforcement and support structures. The die set can be a mounted lower die half and an adjacent movable upper die half, each constructed of individual pieces of plate or bar stock. The computer control system interprets incoming linear position data from all of the activation hydraulic cylinders and monitors and controls hydraulic fluid flow into and out of each cylinder. The system can also have a plurality of support pillars affixed to the lower die half.
