Methods for forming seamless and jointless metal parts suitable in a manufacturing environment are disclosed. The metal parts can be used in the manufacture of electronic devices and accessories of electronic devices, such as connectors. In particular embodiments, the methods involve forming a seamless cylindrical tube. The seamless cylindrical tube can then undergo a series of shaping processes that retain and exterior seamless surface of the tube. In some embodiments, the shaping processes include a hydroforming process. The methods can be performed without the use of dovetails and other types of visible joints that can complicate the manufacturing process and result in a part with aesthetically unappealing visible joints and seams.

A process for producing a multilayer pipe by expansion is disclosed, with or without heating, in which a multilayer pipe (1 ) comprises at least one outer pipe of metallic material (10) and an inner pipe of metallic material (20), the inner pipe of metallic material (20) having a yield strength lower than the yield strength of the outer pipe (23) and an external diameter smaller than the internal diameter of the outer pipe. The process for producing the multilayer pipe comprises a mounting step (34) between the pipes (10, 20), wherein the inner pipe is inserted inside the outer pipe, and at least one mechanical expansion step (36), comprising moving a mandrel (2) longitudinally and internally in the inner pipe (20) while the outer pipe and the inner pipe are held at a fixed position, wherein at least part of the mandrel (2) has a greater external diameter than the internal diameter of the inner pipe. When the pipes are subjected to a process of cold expansion, a “lined pipe” is obtained, which is characterized by mechanical bonding between the pipes. When the pipes are subjected to a process of hot expansion, a “clad pipe” is obtained, which is characterized by metallurgical bonding between the pipes.

A hot extrusion method for producing a metal piece comprising a tubular portion whereof one of the two ends is extended by a complex shape is provided. The method comprises: heating a billet from which the piece is made; and transferring the billet into a press extrusion tool, the tool including a cavity where the billet is placed and the shape of which substantially corresponds to the outer shape of the piece. The metal has, cold, a flow stress equal to or above 200 MPa. The complex shape and tubular portion are made by the following successive steps: at least one direct extrusion step using the first punch to produce the complex shape; a step for replacing the first punch with a second punch on the tool; at least one reverse extrusion step in the same tool to produce the tubular portion; and a step for evacuating the extruded piece.
