A nonwoven textile assembly, a method for its manufacture, and a spirally wound press felt made from the assembly are disclosed. The nonwoven textile assembly is manufactured by providing a uniform array of parallel yarns having constant height and spacing as a first textile component and which are oriented in a first direction. An adhesive material is applied to a first side of the first component. A second textile component, such as a second array of parallel yarns oriented at an angle of from 2° to 90° to the first, or a nonwoven mesh, or a nonwoven scrim comprising a regenerated cellulosic is then laid over the adhesive material. A lightweight batt layer optionally including a second adhesive preferably located on the side of the batt facing the second side of the second textile component, is overlaid the second textile component. The assembled first textile component, adhesive component (if applicable), second textile component, adhesive component (if applicable) and batt, is then passed through a pressure zone which is preferably heated so as to activate the adhesives and securely hold the first and second textile components in place along with the batt material. Optionally, the batt material may contain bi-component fibers of which one of the two components is a heat activated adhesive. The resulting nonwoven textile assembly may then be needled in a needling unit downstream of the heated nip, or otherwise processed. A spirally wound press felt comprised of at least one helically wound, abutting strip of the nonwoven textile assembly is provided.

A press felt for use in the press section of a papermaking machine is provided. The press felt includes a base fabric layer and at least one layer of a staple fiber batt material connected thereto. The press felt has a paper side surface (PS) which when in operation is in contact with a paper web conveyed thereon and a machine side surface (MS) which contacts various press section components. The base fabric layer includes a regenerated cellulosic component in either or both the MD and CD yarns. Regenerated cellulosic fibers may also be provided in the batt and/or scrims located in the batt to improve dewatering when compared to similarly constructed felts which lack this regenerated cellulosic material.

The staple fiber batt material is includes between 20% to 100% by weight of a regenerated cellulosic staple fiber material, such as rayon, and from 80% to 0% by weight of a polymeric staple fiber, such as nylon. A scrim including regenerated cellulosic material can also be incorporated into the press felt construction, either between two layers of batt material, or between a batt layer and the base fabric. The regenerated cellulosic staple fibers of the batt and/or scrim having a dtex from at least about 1.1 to about 44, and are preferably non-fibrillatable. As a further option, at least a portion of the base fabric includes a regenerated celluliosic material.

A press felt for use in the press section of a papermaking machine. The felt is comprised of at least one base fabric to which at least one batt layer is attached by needling or another suitable method. A woven or nonwoven fibrous scrim may be included between the base fabric and the at least one layer of batt material, or between any two or more layers. At least one of the base fabric, the at least one layer of batt material, or the fabric scrim is comprised of polymeric fibers which are blended with fibers whose modulus of elasticity is substantially less than the modulus of elasticity of the polymeric fibers. Press felts manufactured in accordance with the teachings of the invention provide a retarded elastic spring-back in the vertical (or Z) direction of the felt following the mid-nip point in the press section. This retarded elastic spring-back advances the post nip separation position of the felt and the paper web towards the mid-nip point, thus reducing rewetting of the paper sheet. Fibers comprised of regenerated celluosics, such as viscose rayon, have proven effective for use as the low modulus of elasticity component fibers in the press fabrics of the invention.

A flat woven, pin seamed, papermakers' fabric, comprising primary warp monofilament yarns, primary weft monofilament yarns and secondary weft monofilament yarns located between and adjacent to the primary weft yarns. The secondary weft yarns are located beneath, and in contact with, the primary warp. The thickness and width of the secondary weft yarns are chosen at the weaving stage so as to control finished fabric air permeability and increase the paper side surface contact area. The fabrics are of a lower caliper, and provide increased cross direction stiffness at lower yarn counts. Formation of the pintle receiving loop yarns in a low marking woven back pin seam, or of a streamline seam, is also facilitated, without compromising fabric properties, by selection of the appropriate dimensions of the secondary weft yarns. The fabrics are woven using either round or flattened primary warp yarns, and either round or flattened monofilament primary weft yarns, or a combination thereof, according to any weave pattern which provides for floats of the primary warp yarns that extend over two or more adjacent primary weft.
