A nonwoven fabric for reinforcing foam molded articles formed by interlacing at least 2 filament nonwoven fabric layers with different apparent density, wherein the nonwoven fabric has dry heat shrinkage rate of −1 to 2% in both longitudinal and transverse directions at the time of heat treatment at 80° C. for 30 minutes and tear strength of 20 N or higher in both longitudinal and transverse directions.

A high loft, nonwoven web is disclosed having a three dimensional structure with fibers oriented in the x, y and z directions. The web has a fiber size distribution of from 0 μm to about 15 μm with at least about 25% of the fibers being above 4 μm. The web has a thickness of less than about 250 millimeters and a basis weight ranging from about 20 g/m2 to about 3,000 g/m2. The web also has a vertical cross-section, when taken parallel to a machine direction, exhibiting a plurality of snugly stacked, approximately V, U or C-shaped structures, with each V, U or C-shaped structure having an apex facing in the machine direction. The web further has a recovery value ranging from about 20% to about 99% after being compressed under a pressure of 0.25 psi for a time period of 30 minutes.

The present invention relates to a nonwoven that includes superposed plies of fibers, such that a binder web is positioned between two plies and heat sealed to the at least two plies, and that it is not stitched. The heat sealing of the plies makes the nonwoven extremely solid and sets the orientation of the fibers, which can no longer move during the processing of the nonwoven. The fibers are, in fact, held by weld points that are non-continuous and are distributed over the entire surface, unlike stitching.

An improved process for forming a PTFE mat is described. The process includes providing a dispersion with PTFE, a fiberizing polymer and a solvent wherein said dispersion has a viscosity of at least 50,000 cP. An apparatus is provided which comprises a charge source and a target a distance from the charge source. A voltage source is provided which creates a first charge at the charge source and an opposing charge at the target. The dispersion is electrostatically charged by contact with the charge source. The electrostatically charged dispersion is collected on the target to form a mat precursor which is heated to remove the solvent and the fiberizing polymer thereby forming the PTFE mat.

The fibres have the degree of crimping at least 5 crimps per 20 mm of fibre.
