A pultrusion process comprises steps of: pulling a matrix of continuous reinforcement fibers through a wet-out chamber and forming die while injecting thermoplastic resin (e.g. thermoplastic polyurethane) into the wet-out chamber, and providing secondary stations that remove, reform, and/or add material downstream of the forming die using heat and pressure to form a final beam shape with integrally-formed features thereon. The reinforcement matrix is optimally glass fiber, but can include different types of reinforcements, including strands, bundles, mats, weavings, rods, and other reinforcements and combinations of reinforcements, each of which can be strategically located in the beam profile. The final beam includes intermittent or continuous specialized features integrated into the beam along its length, allowing reduction of material waste, reduced/minimized later assembly, and reduced total number of parts.

The binding resins (2b, 3b) are chemically similar to each other and they are preferably identical with each other.

A molding process, other than pultrusion, is used to manufacture composite ladder rails of non-uniform cross-sectional area and non-uniform strength throughout their lengths. Each ladder rail includes a structural fiber preform embedded in a cured polymeric resin. Fiberglass preforms are preferred because they are electrically non-conductive. Resin transfer molding processes, using either polyester or epoxy resins, are ideally suited for such manufacture. Vacuum-bagged, open-mold processes may also be used, as may be compression molding processes. Regions of the rails subject to greater stress during usage are strategically reinforced with additional structural fibers, and have greater cross-sectional area than regions subjected to lesser stress. The differential cross-sectional area permits the construction of ladders which are optimized for both strength and lightness of weight. Ladders of all types may be constructed with rails incorporating the invention.

The present invention provides an article which incorporates a jointed component, preferably a ladder, that includes a first member, a suitably aligned internal annuli, a second member, and a setting medium. The first member is formed of hollow section channel and has at least one socket in the form of a hole formed therein. The internal annuli is disposed within the first member and has opened ends aligned with the hole and splines extending within the annuli. The annuli also includes at least one angled flange disposed at one end of the annuli for receiving a portion of the setting medium. The second member is engaged within the annuli. The second member has a sealed end and is adapted to snugly fit into the socket. The setting medium is disposed between the end of the second member and the first member and between at least a portion of the interface between the second member and annuli. The invention provides a unique and highly reliable jointing method applicable to non ductile materials and, in particular, to fiberglass.
