Compositions, methods, and apparatus for manufacturing sheets having a highly inorganically filled matrix prepared by mixing together an organic polymer binder, water, one or more inorganic aggregate materials, fibers, and optional admixtures in the correct proportions in order to form a sheet which has the desired performance criteria. The inorganically filled mixtures are formed into sheets by first extruding the mixtures (40) and then passing the extruded materials between a set of rollers (50). The rolled sheets are dried in an accelerated manner to form a substantially hardened sheet, such as by heated rollers and/or a drying chamber. The inorganically filled sheets may have properties substantially similar to sheets presently made form traditional materials like paper, paperboard, polystyrene, plastic or metal. Such sheets can be rolled, pressed, scored, perforated, folded, and glued. They have particular utility in the mass production of articles, such as food and beverage containers, and packaging materials.

A method for the manufacture of very low density mineral wool structural panels on a moving foraminous support wire (40) by frothing a dilute aqueous dispersion of mineral wool. The froth, a mass of delicate, non-resilient and non-uniform bubbles among the entangled mineral wool fibers readily breaks, is stripped of water and dried without substantial loss of the highly open, porous structural configuration by a first controlled rate of maturation dewatering is rapidly stripped of remaining water and dried by passing high volumes of heated dry air through the structure with continued vacuum. The drainage water may be recycled in the process to maintain a low level of binder and any frothing aid additions.

A thermal insulating material (10) comprises an expanded, shell-less silica-hyrate which has a small bubble structure (12) to enhance the thermal insulating characteristics of the material. The bubble structures (12), of which there are an agglomeration, have walls (14) each of which consists of an agglomeration of micro-bubbles. The material may be made in a fluidized bed (34) in a reactor (30) which is heated by a heat source (32). Steam is supplied to the fluidized bed (34) from a source (36) to provide a moist reaction environment in and above the bed (34). The bed (34) may comprise quartz sand and may be heated to a temperature of from 480°C to 595°C. A sodium silicate hydrate raw material is mixed in with the quartz sand and the expanded material, which is formed spontaneously, is collected.

The shells may be vacuum coated to obtain a discrete reflective surface layer which seals an evacuated interior, or, in the case of glass, the shells may be vacuum sintered to close the through-openings, and then coated to obtain the reflective surface layer.

A structural lightweight concrete with a high elastic modulus is described, consisting of a mixture of cement, water, hollow spherical lightweight aggregates, inert aggregates, preferably calcareous or silico-calcareous inert aggregates, wherein the weight ratio cement/hollow spherical lightweight aggregates, in the dry mixture, ranges from 0.6 to 0.9, preferably from 0.80 to 0.85 and wherein the water/cement weight ratio is equal to 0.44 and its use as structural lightweight concrete for the production of structural elements, preferably pillars, beams, walls, etc.
