An engine intake manifold assembly (10), including a first component (12) having a first mating surface (14) and a second molded plastic component (16) having a second mating surface (18). The second molded plastic component (16) is adhesively bonded to the first component (12) with an adhesive (20). The adhesive bond strength exceeds the strength of the second molded plastic component (16).
Abstract:
An intake manifold includes an upper shell, a lower shell, and a middle shell that interconnects the upper and lower shells. The lower shell has a plurality of longitudinally spaced shell ports. Each shell port is adapted for installation over a corresponding intake port for an engine cylinder head. The upper shell has a plurality of runners that are used to guide air to the shell ports. The middle shell has a plurality of channels that interconnect the runners and the shell ports such that air can flow through the runner to the cylinder intake port. Fuel injector pockets are formed within the upper, middle, and lower shells with each of the pockets having an injector opening in communication with the corresponding shell port. An internal fuel rail, formed between the upper and middle shells, supplies fuel to each of the injector pockets. A fuel injector is installed into each injector pocket such that the injectors are substantially enclosed within the manifold. An internal wire harness rail, formed between the upper and middle shells, supports a wire harness that electrically connects each of the injectors to a power supply.

An injection molded screw retainer is employed on an air intake manifold system to retain screws which connect an active system body to a manifold lower assembly. The retainer is substantially nullL-shapednull and includes a retaining portion and a substantially perpendicular attachment portion. The retaining portion includes a substantially hemispherical feature positioned substantially over the head of the screw. The oversized attachment portion is inserted within a pocket in the active system body. Ultrasonic energy applied by a sonic welding process slightly melts the outer surface of the attachment portion, creating a weld interference between the attachment portion and the pocket, securing the attachment portion within the pocket.

A field replaceable unitary manifold housing for providing combustion air and combustion fuel to an internal combustion engine is disclosed. The housing includes an air purification cavity having a spaced apart air intake and air discharge. The housing also includes a filter for purifying air disposed in the air purification cavity intermediate the air intake and the air discharge. The housing also includes a hollow elongate member having a first end coupled to the filter and a second end coupled to a plenum chamber for directing the air, the plenum chamber being integral with the air purification cavity. The housing also includes a plurality of channels, each channel integral with the housing and having a first end integral with the plenum chamber and a second end coupled to a cylinder head of the engine. The air intake induces air into the air purification cavity, the induced air is purified by the filter, the hollow elongate member directs the air from the filter to the plenum chamber, and the plurality of channels direct the air from the plenum chamber to the cylinder head.

A method of securing intake tubes in an intake manifold is provided in which leakage of brazing material from the joint between the intake tubes and the intake tube mounting rings is prevented. For securing each intake tube in the intake manifold, the intake tube 3 is fitted into the intake tube mounting ring 5. Then, a jig 13 of a tubular shape is inserted into insert areas of the intake tube 3 and the intake tube mounting ring 5. The jig 13 includes separate sections 16 defined by slits extending to a predetermined length in parallel to the axis and has a plurality of projections 19 and 20 provided on the outer side of the separate sections 16 thereof. A bar-like pressing tool 14 reduced in the diameter towards its front end is inserted into the interior of a tubular shape of the peen locking jig 13, and it is then advanced relatively towards the insert area by the action of pressing means. As a result, the projections 19 and 20 are dislocated radially and press the outer side of the intake tube 3 against the inner side of the intake tube mounting ring 5 to join each other by the effect of plastic deformation.

An intake duct for introducing outside air into an air cleaner of an internal combustion engine is provided which includes a hollow duct body with an opening, and a piece of non-woven fabric, formed in a flat shape, is joined to the duct body to close the opening. The duct body includes a circumferential wall formed of a resin, and the opening is formed along a plane extending through a portion of the circumferential wall. The piece of non-woven fabric is fixed to the duct body so that some of the resin of the duct body penetrates into the non-woven fabric.

A composite air intake manifold assembly adapted for use with an internal combustion engine includes an upper half shell formed from a polymer and a lower half shell formed from a polymer and joined to the upper half shell to define a housing having an internal cavity. The internal cavity includes at least a pair of spaced apart generally cylindrical shaped air intake runners, each of the runners including an opened air intake end adapted to receive atmospheric air, and an opened air inlet end adapted to be connected to an associated an air inlet side of a cylinder head of the internal combustion engine. The housing of the composite air intake manifold assembly includes at least one of an integrally molded sensor connection and an integrally molded vacuum tap. The method for producing the composite air intake manifold assembly includes the steps of: (a) providing an upper half shell formed from a polymer; (b) providing a lower half shell formed from a polymer; and (c) joining the upper half shell to the lower half shell to define a housing having an internal cavity, the housing including at least one of an integrally molded sensor connection and an integrally molded vacuum tap.

A bonded multi-piece plastic automotive air intake assembly having first and second housing members that include a 3-dimensional mating surface. The first member has a continuous first perimeter edge and the second member has a continuous second perimeter edge. The first perimeter edge has a central tongue portion that extends outwardly from the first edge. The tongue portion has first and second wall surfaces. The second peripheral edge has a groove extending inwardly from the second peripheral edge and mates with the tongue portion. The tongue portion and groove form a U-shaped channel that receives an adhesive therebetween. The adhesive forms a continuous bead that seals the channel between the first and second housing members. A plurality of alignment spacers are positioned between the tongue portion and the groove to align the tongue portion centrally within the groove.

An outboard marine engine comprises a crankcase; a crankshaft disposed in the crankcase and being rotatable about a crankshaft axis; a crankcase cover on the crankcase, the crankcase cover enclosing the crankshaft in the crankcase; and an air intake plenum that is integrally formed with the crankcase cover. The air intake plenum conveys intake air for combustion in the outboard marine engine.
