The subject invention provides a method of making a molded article (10). The molded article (10) includes a paint layer (12) formed from a paint composition and a polyurethane layer (14) formed from an isocyanate component and an isocyanate-reactive component. The paint composition is applied to a surface (22) of a mold (18, 20) to form the paint layer (12). The paint layer (12) is infused with a base. The polyurethane layer (14) is then adhered to the paint layer (12) in the mold (18, 20) to make the molded article (10). A method of forming a polyurethane article wherein first and second components of a polyurethane system are sprayed into an unconfined space above a mold. The first and second components are sprayed together to mix initially in the space above the mold and then are deposited in the mold on an in-mold coating that was previously applied to the mold. The two components of the polyurethane system and in-mold coating are subsequently removed from the mold as a flexible polyurethane skin. The skin may then be placed in a second mold along with a reinforcement. Structural polyurethane foam may then be injected to the second mold where it bonds to the reinforcement and the skin to form a finished polyurethane article having a flexible skin adhered to its surface. A post-mix spray nozzle assembly is provided with a central nozzle forming a first hollow conical spray pattern and a coaxially aligned annular nozzle forming a second hollow conical spray pattern. The first and second hollow conical spray patterns intersect in space remote from the nozzle and form a hollow circular spray pattern.

A unitary composite steering wheel and air bag cover assembly includes a one-piece plastic body having an air bag cover portion, a one-piece rear rim portion molded from a plastic material compatible with the plastic of the body and a one-piece skeletal frame structure including a rim portion encapsulated therebetween. The plastic may be either a thermoplastic or a thermosetting plastic. In one embodiment, circular front contact surfaces of the rear rim portion bond with circular back contact surfaces of a front rim portion of the body by diffusion between the contact surfaces thereof with the frame structure therebetween. The resulting assembly is hardened so that a molecular concentration gradient is formed at an interface between the plastics to bond the plastics by diffusion. In another embodiment, the rear rim portion and the body are molded from the same plastic material in a single mold cavity with the rim portion of the frame structure encapsulated therebetween and an air bag aperture of the frame structure covered by and aligned with the air bag cover portion at its predetermined tear seam design.

To produce the resin part, a preformed elastic sheet is set within a mold cavity. Then, a molten resin is injected into the cavity through gates. The molten resin is first injected into the cavity through gates that are opposed to the skin and after the passage of a predetermined time, the resin is injected through gates that are not opposed to the skin, thereby forming a substrate that has the skin thermally fused to a surface thereof.

In a second step, a peripheral surface mold is attached to the outer peripheral surface of the main mold, and a liquid dielectric of an age hardening type is cast onto the conductor layer, and hardened. In a third step, the peripheral surface mold is detached from the main mold, and an unnecessary portion of the hardened dielectric is cut to thereby form a dielectric layer. In a fourth step, another conductor layer is formed on the dielectric layer. A method comprising these steps enables a dielectric board with a voluntary three-dimensionally curved surface to be manufactured with high accuracy.

A mold system for casting five-sided, monolithic, seamless concrete products comprises an outside jacket, an inside mold core complete with base, and a movable pallet to aid stripping. The outside jacket preferably includes two L-shaped panel members arranged in a rectangular configuration which are supported for movement between open and closed positions by a pair of base-mounted corner actuators extending from the fixed base to the apex of each panel member. The panel members are also linked to one another by a series of actuators along each of the adjoining two corners of the jacket. The inside core includes four interior panels linked by four inside retractable corners. A minimum of two series of actuators also span the middle portion of the inside core. These middle actuators in conjunction with the actuators in the corner devices function to expand and contract the entire inside mold core. A plurality of base supported actuators are fastened to the inside core. These base actuators each have an adjustable connector rod for selectively engaging the outside panel members against the pallet for supplying additional pressure between the inside core and outside panel members to reinforce the system during pouring of the concrete and subsequent hardening. The actuators on the movable pallet also aid in releasing the concrete product after hardening.
