The present invention provides a sound insulating structure cover panel that compliments the sound attenuation material. The method of manufacturing the panel includes the steps of providing a laminated blank having an interior face which will be observable from the passenger compartment. The side opposite the interior face of the blank has a generally non-permeable polymeric layer adjacent to a primary backing and a secondary backing layer overlying the polymeric layer. In the preferred process, the previously described blank is elevated to a desired temperature and positioned in a closed forming mold such that the perimeter of the blank is retained in a fixed position. The forming mold is closed with a controlled pressure that is sufficient to expand the blank, conform it to the mold and render a panel having a desired permeability.

The invention relates to a flexible scrubbing material that combines at least two discrete components. One component is a continuous flexible substrate. A second component is a discontinuous abrasive layer affixed to the flexible substrate. The abrasive layer is a set of plates formed from a material different than the continuous flexible substrate. One or two flexible substrates with affixed plates can be combined with an intermediate layer such as sponge or terry cloth. The gaps between plates are relatively large and are generally larger than one-third the largest plate dimension. The flexible substrate can be tightly woven fabric that can be printed with visually attractive colors, patterns and images. The plate material is a printable material that subsequently solidifies, such as epoxy. The inventions include associated methods of use and manufacture.

A method for manufacturing tack cloth including weaving fibers into a textile fabric with a loom, impregnating the textile fabric with a resin, and cutting the resin impregnated textile fabric to create at least one serrated edge. The preferred type of serrations are triangular and the preferred resin is polybutene. The serrating of the resin impregnated tack cloth provides superior thread retention capabilities.

An improved cushioned carpet fabric is provided. The cushioned carpet comprises a primary carpet having a primary base and a plurality of pile-forming yarns projecting outwardly from one side. A layer of reinforcement material is bonded to the primary base on the side opposite the pile forming yarns. The reinforcement layer is adjacent to and embedded in, a cushion layer of a polymer such as a polyurethane. There is preferably no additional adhesive between the cushion layer and the layer of reinforcement material since the primary carpet fabric is mated in-situ to the polyurethane-forming composition without preheating the polyurethane-forming composition. An apparatus and process for forming the cushioned carpet fabric of the present invention are also provided.

A layered cushioned composite which in one embodiment incorporates a glass layer of stabilizing material disposed within a layer of adhesive material below a primary carpet surface such that the adhesive material extends in covering relation away from each side of the stabilizing material and performs the dual functions of securing the stabilizing material at a defined position below the underside of the primary carpet and forming an attachment surface for an adjacent layer of underlying recycled foam or rebond foam cushioning material.

This invention relates to a process for increasing the stain resistance of an acid dyeable nylon filament or staple fiber, especially in the form of a textile or floor covering article such as a carpet. The invention involves the addition of a stain blocker to the dye bath through which the textile article is passed. The stain blocker contains phenolic groups and is free of sulfonic and carboxylic groups. After the dyeing process, the carpet is subjected to sequential heat treatments.
