A thermal barrier coating, or TBC, and method for forming the TBC. The TBC is formed of a thermal-insulating material that contains yttria-stabilized zirconia (YSZ) alloyed with at least a third oxide. The TBC is formed to also contain elemental carbon, and may potentially contain carbides and/or a carbon-containing gas that forms from the thermal decomposition of carbon. The TBC is characterized by lower density and thermal conductivity, high temperature stability and improved mechanical properties. To exhibit the desired effect, the third oxide is more particularly one that increases the lattice strain energy of the TBC microstructure as a result of having an ion size that is sufficiently different than a zirconium ion.

A protected article is prepared by providing the article, depositing a bond coat onto an exposed surface of the article, and producing a thermal barrier coating on an exposed surface of the bond coat. The step of producing the thermal barrier coating includes the steps of depositing a primary ceramic coating onto an exposed surface of the bond coat, and depositing a stabilization composition onto an exposed surface of the primary ceramic coating. The stabilization composition includes a first element selected from Group 2 or Group 3 of the periodic table, and a second element selected from Group 5 of the periodic table. The atomic ratio of the amount of the first element to the amount of the second element is at least 1:3, more preferably at least 1:1.

A coating system for Si-containing materials, particularly Si-based composites used to produce articles exposed to high temperatures. The coating system is a compositionally-graded thermal/environmental barrier coating (T/EBC) system that includes an intermediate layer containing yttria-stabilized hafnia (YSHf) and mullite, alumina and/or an aluminosilicate, which is used in combination with an inner layer between a Si-containing substrate and the intermediate layer and a thermal-insulating top coat overlying the intermediate layer. The intermediate layer provides environmental protection to the silicon-containing substrate, and has a coefficient of thermal expansion between that of the top coat and that of the inner layer so as to serve as a transition layer therebetween. The intermediate layer is particular well suited for use in combination with an inner layer of an alkaline earth metal aluminosilicate (such as BSAS) and a top coat formed of YSZ or YSHf.
