Compositions, methods, and apparatus for manufacturing sheets having a highly inorganically filled matrix prepared by mixing together an organic polymer binder, water, one or more inorganic aggregate materials, fibers, and optional admixtures in the correct proportions in order to form a sheet which has the desired performance criteria. The inorganically filled mixtures are formed into sheets by first extruding the mixtures (40) and then passing the extruded materials between a set of rollers (50). The rolled sheets are dried in an accelerated manner to form a substantially hardened sheet, such as by heated rollers and/or a drying chamber. The inorganically filled sheets may have properties substantially similar to sheets presently made form traditional materials like paper, paperboard, polystyrene, plastic or metal. Such sheets can be rolled, pressed, scored, perforated, folded, and glued. They have particular utility in the mass production of articles, such as food and beverage containers, and packaging materials.

Compositions, methods, and systems for manufacturing articles, particularly containers and packaging materials, having a particle packed, highly inorganically filled, cellular matrix are disclosed. Suitable inorganically filled mixtures are prepared by mixing together a starch-based binder, a solvent, inorganic aggregates, and optimal admixtures, e.g., fibers, mold-releasing agents, rheology-modifying agents, plasticizers, coating materials, and dispersants, in the correct proportions to form an article which has the desired performance criteria. The inorganically filled mixtures have a predetermined viscosity and are heated between molds at an elevated temperature and pressure to produce form-stable articles having a desired shape and a selectively controlled cellular, structure matrix. The molded articles may be placed in a high humidity chamber to obtain the necessary flexibility for their intended use. The articles may be manufactured to have properties substantially similar to articles presently made from conventional materials like paper, paperboard, polystyrene, plastic, or other organic materials. They have especial utility in the mass-production of containers, particularly food and beverage containers.

Verfahren und Vorrichtung zum Einlegen eines Material strangs (26) in eine Form (11). Die Herstellung von Formkörpern aus vorzugsweise glasfaserverstärktem Kunststoff kann erfolgen durch Einlegen eines entsprechenden Materialstrangs (26) aus plastifiziertem Kunststoff in eine geöffnete Form (11). Dazu wird bislang ein Materialstrang (26) mit konstantem Querschnitt geradlinig auf einer unteren Formhälfte (16) der Form (11) abgelegt. Um diesen gleichförmigen Materialstrang (26) in die Kontur des gewünschten Formkörpers zu bringen, sind relativ lange Fließwege erforderlich, die sich nachteilig auf die Eingenschaften des Kunststoffs, insbesondere die Glasfasern zur Verstärkung desselben, auswirken. Die Erfindung sieht vor, den Querschnitt des Materialstrangs (26) und/oder seine Relativlage zur unteren Formhälfte (16) bedarfsmäßig, nämlich unter Berücksichtigung der Kontur des herzustellenden Formkörpers, zu verändern. Dadurch ist es möglich, den Materialstrang (26) der Kontur des herzustellenden Formkörpers folgend auf der unteren Formhälfte (16) abzulegen und den Querschnitt des Materialstrangs (26) an die sich in Längsrichtung der unteren Formhälfte (16) ändernden Abmessungen des herzustellenden Formkörpers anzupassen. Aufgrund dieser Anpassung werden die Fließwege des plastifizierten Kunststoffs reduziert und eventuelle Beeinträchtigungen der zur Verstärkung des Kunststoffs dienenden Glasfasern eliminiert.

Fiber-reinforced thermoplastic molten resin, that is, molten thermoplastic resin (A) into which fibers in length ranging from 1 to 50 mm on the average are dispersed as a reinforcing material, is fed into an opened metallic mold on which a film or sheet comprising thermoplastic resin (A) and another adhesive thermoplastic resin (B) is mounted as required, and, with the metallic mold closed, is pressurized and cooled in a closed metallic mold to be molded into a product.

A molded article of a fiber-reinforced thermoplastic resin with good appearance and improved mechanical properties is produced by a method which comprises steps of supplying at least two porous fibrous sheets (3) which optionally carry a thermoplastic resin sheet or film in a mold (2), supplying a melt mass of a thermoplastic resin which contains fibers as a reinforcing material dispersed therein in a space between said porous fibrous sheets, and forcing said resin melt to fill the pores of the porous sheets by resin supplying pressure and/or pressing pressure and to reach outer surfaces of said porous fibrous sheet or to adhere the thermoplastic resin to the thermoplastic resin sheet or film.

The products to be moulded are placed in a mould consisting of two halves, one of the halves whereof displays recesses for receiving a component, which half is connected via a channel with a cavity for receiving a quantity of moulding material. After use the mould must be cleaned and the moulded product carried away. This is carried out by a cleaning-discharge unit combined into a unit.
