Abstract: A method for manufacturing bulked continuous carpet filament, the method comprising: (1) reducing a chamber pressure within a chamber to below about 5 millibars; (2) after reducing the chamber pressure to below about 5 millibars, providing a polymer melt to the chamber; (3) separating the polymer melt into at least eight streams; (4) while the at least eight streams of the polymer melt are within the chamber, exposing the at least eight streams of the polymer melt to the chamber pressure of below about 5 millibars; (5) after exposing the at least eight streams of the polymer melt to the chamber pressure of below about 5 millibars, recombining the at least eight streams into a single polymer stream; and (6) forming polymer from the single polymer stream into bulked continuous carpet filament.

Abstract: A multi-component extrusion die head for producing a composite tube comprises an extrusion nozzle, a main die head, and a melt flow distributor device. The main die head is configured to supply the extrusion nozzle with a first melt flow and a second melt flow, which are guided separately from one anther in the extrusion nozzle away from the main die head and toward a nozzle outlet of the extrusion nozzle. The melt flow distributor device is arranged in the extrusion nozzle outside of the main die head and is configured to split the first melt flow in a peripheral direction thereof, and to supply the second melt flow to the first melt flow such that at least one section of the second melt flow is arranged within the first melt flow in the peripheral direction.

Abstract: In one embodiment, a method of forming an extruded board includes mixing a resin and a foaming agent, melting the mixed resin and foaming agent to form a uniformly colored extrudate, differentially expanding voids formed from the foaming agent within the uniformly colored extrudate by passing the uniformly colored extrudate through a breaker plate, forming a board with the differentially expanded voids and uniformly colored extrudate, and forming lightened portions on an outermost surface of the formed board.

Abstract: A fluid-flow-modification plate comprises a monolithic body, having an inlet-side surface and an outlet-side surface, a first passage, a second passage, a third passage, and a fourth passage. The first passage, the second passage, the third passage, and the fourth passage each extend between the inlet-side surface and the outlet-side surface. The first passage and the second passage intersect each other at a first intersection boundary. The third passage and the fourth passage intersect each other at a second intersection boundary. The first passage and the third passage do not intersect each other. The second passage and the fourth passage do not intersect each other. The first-passage-inlet-opening perimeter boundary has only two points of intersection with the fourth-passage-inlet-opening perimeter boundary. Abstract: A method of recycling a PET-containing material comprises: (1) providing a polymer crystallizer comprising at least one heating element, and at least one blower; (2) providing an MRS extruder having an MRS section comprising a plurality of satellite screws; (3) providing a vacuum pump in fluid communication with the MRS section; (4) grinding and washing the PET-containing material; (5) heating the PET-containing material in the crystallizer to at least partially dry the PET-containing material; (6) shearing the PET-containing material in the MRS extruder to produce a PET-containing melt; (7) increasing a surface area of the PET-containing melt by distributing the PET-containing melt across a plurality of satellite screws in the MRS extruder; (8) drawing off vapors from the PET-containing melt by reducing the pressure in the MRS section with the vacuum pump; (9) collating the PET-containing melt in the MRS extruder; and (10) extruding a recycled PET-containing material.

Abstract: A method of manufacturing bulked continuous carpet filament which, in various embodiments, comprises: (A) grinding recycled PET bottles into a group of flakes; (B) washing the flakes; (C) identifying and removing impurities, including impure flakes, from the group of flakes; (D) passing the group of flakes through an MRS extruder while maintaining the pressure within the MRS portion of the MRS extruder below about 1.5 millibars; (E) passing the resulting polymer melt through at least one filter having a micron rating of less than about 50 microns; and (F) forming the recycled polymer into bulked continuous carpet filament that consists essentially of recycled PET.

Abstract: A method of manufacturing bulked continuous carpet filament from recycled polymer. In various embodiments, the method includes: (1) reducing recycled polymer material into polymer flakes; (2) cleansing the polymer flakes; (3) melting the flakes into a polymer melt; (4) removing water and contaminants from the polymer melt by dividing the polymer melt into a plurality of polymer streams and exposing those streams to pressures below 25 millibars or another predetermined pressure; (5) recombining the streams; and (6) using the resulting purified polymer to produce bulked continuous carpet filament.
