A system for forming twisted or aligned electrospun fibers has been developed. The collector for the electrospun fibers is capable of rotation. In some instances, fibers are formed between two collectors, at least one of which rotates to twist the fibers into a multifilament bundle with increased strength. In a second embodiment, a cylindrical collector rotates, and charged polymer jet uniformly coats the surface of the collector. When a drum collector rotates at a high speed, electrospun fibers align and form an array. Optionally, different active agents can be included in the electrospinning solutions to form fiber constructs with different strengths and controlled release profiles, providing a reproducible method to generate complexed structures based on electrospun fibers and controlled drug delivery profiles.

Disclosed are methods that utilize the differences in physical properties between two coating fluids to form core-shell particles or core-shell fibers by coaxial free-surface electrospinning. The methods are able to achieve higher productivity than known methods, and are tunable. Nonwoven fiber mats of electrospun fibers have garnered much scientific and commercial interest in recent years due to their unique properties, such as their high porosity, high surface area and small diameter fibers.

The present invention is directed to a novel method and apparatus for facilitating and improving efficient application of nanofibers to the surface of poorly conductive three-dimensional objects using electrospinning. The apparatus and associated methods of the present invention provide a much more direct connection between the object and the grounded plate collector while allowing the object to be supported above the collector in a manner which promotes nanofiber deposition over the top, bottom and side surfaces of the object, closely covering all of its surfaces with nanofibers. Moreover, the deposition of electrospun nanofibers according to various embodiments of the present invention expands electrospinning technology to greater numbers of applications in which three-dimensional coatings of a wide nature are advantageous.

Various methods and systems are provided for fabrication of nanoporous membranes. In one embodiment, among others, a system includes electrode pairs including substantially parallel electrodes, a controllable power supply to control the electrical potential of each of the electrode pairs, and a syringe to eject an electrically charged solution from a needle to form a nanofiber. The orientation of the nanofiber in a nanofiber layer is determined by the electrical potentials of the electrode pairs. In another embodiment, a method includes providing a nanoporous membrane including nanofiber layers between a transferor and a mainmold of a stamp-through-mold (STM) where adjacent nanofiber layers are approximately aligned in different directions. A patterned membrane is sheared from the nanoporous membrane using the transferor and the mainmold of the STM and transferred to a substrate.
