A gallium doped garnet composition of the formula: Li7-3yLa3Zr2GayO12 where y is from 0.4 to 2.0, and as defined herein. Also disclosed is a method for making a dense Li-ion conductive cubic garnet membrane, comprising one of two alternative lower temperature routes, as defined herein.

There is disclosed a polycrystalline lithium-ion conductive membrane for a lithium-air battery that comprises at least one surface, a polycrystalline lithium-ion conductive material comprising grain boundaries, and at least one modifying phase, wherein (a) the at least one modifying phase is incorporated into the grain boundaries to form a modified polycrystalline lithium-ion conductive material comprising modified grain boundaries, (b) the at least one modifying phase is incorporated into the at least one surface to form a modified surface, or both (a) and (b). Various lithium based batteries, including lithium ion, lithium-air, and lithium-water batteries are disclosed, as well as methods for modifying the polycrystalline lithium-ion conductive membrane to allow it to be used in such battery applications.

A manufacturing line includes a tape of green material that is directed through a furnace so that the furnace burns off organic binder material and then partially sinters the tape without the use of a setter board. Sintered articles resulting from the manufacturing line may be thin with relatively large surface areas; and, while substantially unpolished, have few sintering-induced surface defects. Tension may be applied to the partially sintered tape as it passes through a second furnace on the manufacturing line to shape resulting sintered articles.

Lithium-containing polycrystalline ceramic sheets include grains having an average grain size of less than 5 μm, a relative density greater than 90%, and a thickness of up to 200 μm. In aspects, the lithium-containing polycrystalline ceramic sheets include an outer edge of the sheet that has no height variations greater than 1 mm from baseline in a perimeter trace. In aspects, the lithium-containing polycrystalline ceramic sheets include microstructural features of an outer edge of the sheet are no greater than about ⅓ the thickness of the sheet. In aspects, the lithium-containing polycrystalline ceramic sheets include an outer edge of the sheet that is enriched in lithium relative to a bulk of the sheet.

A roll-to-roll sintering system for wide inorganic tape material may include a spool on which is wound a continuous tape material comprising a green tape material and a backing layer, a take-up reel, and a heating station including at least one furnace. The heating station is configured to receive an unwound length of the continuous tape. The heating station further includes a first curved section such that the continuous tape material is bent through a radius of curvature of 0.01 m to 13,000 m, and at least two rollers defining the first curved section over which the continuous tape material is bent. The heating station is controlled to provide at least a portion of the heating station with an air free atmosphere, that being at least one of vacuum, hydrogen, or helium.

A cathode configured for a solid-state battery includes a body having grains of inorganic material sintered to one another, wherein the grains comprise lithium. A thickness of the body is from 3 μm to 100 μm. The first major surface and the second major surface have an unpolished granular profile such that the profile includes grains protruding outward from the respective major surface with a height of at least 25 nm and no more than 150 μm relative to recessed portions of the respective major surface at boundaries between the respective grains.
