A method is provided for assembling a shaft having a metal matrix composite mid shaft and monolithic high strength alloy forward and aft shafts. The forward and aft shafts are each inertia friction welded to separate annular transition pieces which include a barrier layer operative to prevent the formation of intermetallic compounds. Special tooling is used to avoid applying shear stresses to the transition piece during welding. The welded forward and aft subassemblies are subsequently heat treated before inertia friction welding them to the mid shaft.

An annular support ring 32 is fitted onto the outer periphery of each trunnion 22. This support ring 32 and the roller 34 are unitized via a plurality of needle rollers 36 to constitute a roller assembly capable of relative rotations therebetween. In longitudinal section, each trunnion 22 has an outer periphery of straight shape, parallel to the axis of the trunnion 22. In cross section, the trunnion 22 has a generally ellipse shape with the major axis orthogonal to the axis of the joint. The inner periphery of each support ring 32 is arcuate and convex in section. This combines with the general elliptic cross sections of the trunnions 22 and the provision of predetermined clearances between the trunnions 22 and the support rings 32, to allow the support rings 32 to move along the axial directions of the trunnions 22 as well as make tilting movements with respect to the trunnions 22.

A tube-in-tube driveshaft has an inner tube extending coaxially within an outer tube. A dampening material such as polystyrene foam is injected into the space between the tubes to increase strength, and reduce noise, vibration and whipping. The driveshaft is made by placing the tube-in-tube assembly axially within a mold cavity, and injecting fluid into the inner tube under sufficient pressure to expand the inner tube to its final desired contour and the outer tube into pressure contact with the mold cavity. The expanded tube-in-tube assembly is then placed in a second mold cavity. Fluid is injected into the inner tube and also between the tubes under sufficient pressure to expand the outer tube into contact with the second mold cavity, thereby forming the outer tube to its final desired contour, while retaining the inner tube in its final desired contour. The tube ends are welded together and the dampening material is injected into the space between the tubes through holes in the inner tube.

A bearing liner comprises an elongated resilient non-metallic unitary structure having a plurality of generally planar sides for placement between a steering sleeve and correspondingly planar-sided steering shaft. The liner is adapted to receive the steering shaft, and in a preferred form comprises four sides having a square cross-section. Each juxtaposed side is joined together by a flexible web which has a cross-section substantially thinner than the average cross-sections of the sides. Each of the sides includes two arcuate, axially extending integral spring channels which define its edges and which are designed to accommodate torsional lost motion between the steering shaft and sleeve members. In a preferred form, the liner is formed of an injection molded composition of nylon having carbon fibers and polytetraflouroethylene, the carbon fiber imparting strength to the composition, the polytetrafluoroethylene supplying lubricity.

A high specific modulus shaft for use in a dynamic assembly such as a gas turbine engine is constructed having a metal outer tubular shaft to transmit the torque and an interior shaft constructed of a metal and high modulus filament composite material bonded to the inner diameter of the outer shaft. The outer shaft may be constructed of steel or titanium or superalloy such as Inconel 718. The inner shaft may be constructed of an aluminum matrix in which multiple boron filaments are embedded in axial alignment or of a titanium matrix in which boron filaments coated with silicon carbide or boron carbide are similarly embedded.

A retainer for securing gear-type coupling sleeves and hubs together against endwise separation. A tapered key of flexible material such as nylon, polyurethane or other plastic which has physical characteristics that permit the key to be pushed endwise, with its smallest end first, through an exterior opening in the coupling sleeve into a complementarily tapered keyway groove between the coupling parts, and to be pulled out of the groove when desired. The key fills the groove, has ends mated, and acts as a key and a seal against loss of lubricant from within the coupling parts.
