A substantially continuous sewn helical fabric circular loom bed plate turntable system is described herein. The circular loom bed plate turntable may comprise a positive lay down delivery station, a rotating table comprising a plurality of pass-through grooves, a robotic sewing head comprising a needle configured to pass through a first subset of the plurality of pass-through grooves, and a fabric packaging station. The circular loom bed may comprise a positive lay down delivery station, a first semi-circular conveying system, a sewing zone comprising a robotic sewing head, a second semi-circular conveying system, and a fabric packaging station.

A novel reinforcement system for maximizing tensile strength and modulus of elasticity per ply for composite systems has one or more pockets with a first pocket edge, a second pocket edge, a pocket front surface, and a pocket rear surface. The pocket front surface and the pocket rear surface each have a pocket cross-stitch that perpendicularly traverses the pocket. The pocket traverses the fabric parallel and adjacent to the first fabric edge and the second fabric edge in a warp, or 0 degree, or x-axis direction. The pockets contain one or more fiber tows with a plurality of filaments in a stack.

A stitch-bonded fabric construction in which broadly spaced parallel linear stitch lines are applied through a very low weight fibrous substrate to stabilize the substrate in the machine direction. Texture is imparted by applying significant overfeed conditions to the stitching substrate thereby causing a substantial bunching of the substrate at the stitching position. The resulting product has an arrangement of alternating ridges and valleys running predominantly in the cross-machine direction. The stabilizing linear stitch lines lock in the puckered texture.

A method and device are disclosed for forming reinforcement element formed of fibers distributed along three dimensions, wherein, a continuous fiber is introduced in a substrate resting on a support formed of such fibers crossed in at least two directions, by stitching, from the free face of said substrate opposite said support by means of a needle driven with a reciprocal movement, a relative movement being in addition generated between said support and said needle so that said continuous fiber is formed inside said substrate of a succession of consecutive segments forming a zig-zag line.The invention is remarkable in that:said needle is curved and imposes on each segment of said continuous fiber a similar curved form; andthe reciprocal movement of said curved needle occurs while rotating about an axis perpendicular to the plane of said needle and disposed on the concave side thereof.

Spunlaid products are provided especially for the manufacture of substrates for polyvinyl chloride coated structured floor coverings. These products consist of crimpfree polyester filaments which are laid down and bonded. Bonding is carried out first by needling at 80 to 300 stitches/cm.sup.2 to a stitch depth of 11 to 20 mm. After needling, impregnation is carried out using a binder liquor consisting of an aqueous dispersion of a copolymer containingfrom 47 to 59 weight % of styrenefrom 33 to 45 weight % of butadienefrom 3 to 4 weight % of acrylic acidfrom 3 to 4 weight % of acrylic acid amideand small amounts of emulsifiers. The binder liquor may also contain the said copolymer and, in addition, from 0.5 to 2 weight % (relative to the copolymer) of a melamine/formaldehyde precondensate etherified with methanol which was prepared using at least one acidic catalyst.

A process and apparatus for laying highly ordered webs wherein a fibrous strand forwarded towards a collecting surface is caused to oscillate up to an amplitude equal to the desired web width and by passing between two closely spaced plates is laid in successive courses with a very high degree of parallelism and precision. A plurality of the laying devices may be used to produce thicker or wider webs or webs having layers of differing orientation directions. Various bonding methods may be applied to the ordered webs.

A stack formed by layers of bidimensional fabrics or layers of parallel threads extending alternately from one layer to the next in a first direction and a second direction is sewn in parallel lines by means of a thread which extends in a third direction. The layers are stacked on a support of pyrolyzable material, the stack and the support being sewn by means of the thread which extends in the third direction. The assembly thus obtained is subjected to a temperature between 800.degree. C and 1200.degree. C in a stream of gaseous hydrocarbon in order to pyrolyze the material which constitutes the support and to deposit pyrolytic carbon on the threads which form the three-dimensional fabric.
