In this method, a fibrous material is embedded between the surfaces of a membrane and a dissimilar coloring material as the mating surfaces of the membrane and the coloring material are cured or cosolidify. This results in an encapsulation bond where fibers embedded in and originating from within the membrane are also embedded in and terminating within the adjacent coloring material. This method also results in delamination-resistant colored laminates comprising dissimilar layers and having a permanent and durable bond between the various layers of the composite.

The invention provides a method of moulding a reinforced structure for use in a subsequent moulding operation to form a moulded article, comprising the steps of heating a fibrous mat (10) formed from fibres held together by a thermoformable binder while between the parts (11) and (12) of a mould tool which parts (11) and (12) are pre-coated with a release agents; bringing the parts of the mould together using a vacuum with the mat (10) between them; allowing the mould tool, with the fibrous mat (10) therein to cool and removing the moulded reinforcing structure thus formed from the mould tool. The parts (11) and (12) of the mould are brought together by placing them in a vacuum forming table (14) and then evacuating the volume enclosed between the sheet (10) spanning the frame (15) and the lower part (13) of the table (14) when both are brought into contact.

There is described a process for manufacturing a dimensionally stable, three-dimensionally shaped, sheetlike textile material by bringing one or more layers of a deep-drawable textile material made of yarns, preferably a knitted material, and containing reinforcing fibers and a thermoplastic matrix material in fiber form which melts at a lower temperature than the reinforcing fibers, into the shape desired for the core material by an area-enlarging shaping process, for example by deep-drawing, at a temperature at which the fibrous thermoplastic matrix material melts, then reducing the temperature to back down to below the melting point of the thermoplastic matrix material and keeping the shaped material in the mold until the thermoplastic matrix material has sufficiently hardened, and then demolding the resulting shaped textile material.

A three-dimensional non-woven fabric with a thermally activated adhesive surface well suited for use as a facing fabric for covering a fibrous mat. The fabric comprises two adjoining fiber layers, namely an adhesive layer including bond-forming fibers fusible at a predetermined temperature and a facing layer of fibers having a considerably higher melting temperature than the bond-forming fibers. The fibers of both layers are mechanically engaged one with another and are arranged flat-wise in bundles interconnected at junctures by protuberant fiber packings disposed in a staggered relationship throughout the fabric. Bond-forming fibers are concentrated in the apex portions of the fiber packings to form the thermally activated adhesive surface. The invention also extends to a process for manufacturing the three-dimensional non-woven fabric, based on the so-called "rosebud" technique for producing foraminous webs. The invention further comprehends a molded fibrous mat article with a non-woven fabric facing layer, and a method for producing the article.

For forming a resin-impregnated, fiber reinforced composite material sheet having laminated meshes of fibers into a U-shaped cross section, the sheet is placed onto a stationary forming die and an auxiliary forming die with the fibers of the sheet forming angles of approximately 45.degree. relative to opposite edges of an upper reference forming surface of the stationary die. Then, the sheet is pressed from above by a pneumatically expandable, elastic depressing die, whereby the auxiliary forming die is lowered against a resilient force relative to the stationary forming die. As the sheet is pressed further downwardly by the depressing die, the parts of the sheet which are to form flanges of the product are firmly held between the depressing die and the auxiliary forming die and bent downwards while the parts are subjected to extending forces in directions to prevent creases and lines from being formed by means of auxiliary forming ridges on the auxiliary forming die.
