An open low-density abrasive article comprising in combination:(a) a lofty, open, nonwoven three-dimensional fibrous web formed of a plurality of interentangled randomly-extending polyamide staple fibers including points of intersection and contact between the fibers, the points of intersection and contact between the fibers being bonded together to form a three-dimensionally integrated structure throughout the web, wherein the fibers comprise surfaces and a fiber tenacity of less than 5 g/denier; (b) abrasive particles dispersed throughout the web and securely adhered to the surfaces of the fibers; and (c) resinous material dispersed throughout the web comprising (i) a hard phenolic resin formed as a cured product of a phenolic resin precursor distributed throughout the web and in contact with the fibers, and (ii) a modifier component of the type and in an amount effective to substantially prevent chemical degradation of the fibers while in contact with the phenolic resin precursor. The invention also relates to methods of making such an abrasive article and converted forms of the abrasive article.

A method of preparing a coated abrasive article in which the presence of multiple layers of abrasive grains are minimized. In one variation, the method comprises the steps of: (a) providing a backing; (b) applying a make coat precursor to the backing; (c) partially curing the make coat precursor; (d) applying, preferably by projecting, a plurality of abrasive grains into the partially cured make coat precursor; and (e) completely curing the partially cured make coat precursor. In another variation of this method, a size coat precursor is applied over the abrasive grains and cured make coat, and the size coat precursor is completely cured. In another variation of this method, a size coat precursor is applied over the abrasive grains and the partially cured make coat precursor, and the make coat precursor and the size coat precursor are completely cured. The make coat precursor preferably comprises an unsaturated resin that polymerizes via a free radical polymerization mechanism at the site of .alpha.,.beta.-unsaturation.

A plurality of precisely shaped friction composites defining patterned friction coating are attached to the front surface of the backing. The precisely shaped friction composites include a plurality of friction particles dispersed in a binder. In one embodiment, the friction material has an elastic modulus of about 107 dynes/cm2 or less.

The invention provides a compostable thermoplastic polymer composition comprising a thermoplastic polymer, a transition metal salt selected from cobalt, manganese, copper, cerium, vanadium and iron, and a fatty acid or ester having 10 to 22 carbon atoms providing unsaturated species and free acid. The composition will oxidatively degrade to an embrittled state within at least 14 days at 60.degree. C. and a relative humidity of at least eighty percent.
