摘要: A system is provided for filling a gap between adjoining coplanar first and second sheet members mounted on an outer surface of a common substrate and having juxtaposed first and second edge surfaces. A permanent gap filler member of predetermined shape and size intended for eventual permanent reception in the gap is employed for partially filling the gap. A temporary gap filler tool which includes a substitute gap filler element having substantially the same predetermined size and shape of the permanent gap filler member, has an abutting surface for contiguous engagement with the first edge surface of the first sheet member when advanced to an attached position before the permanent gap filler member is mounted in the gap, a minor gap surface facing opposite said abutting surface, and means for releasably attaching the temporary gap filler tool to the first sheet member. A minor gap is thereby defined between the temporary gap filler element and the second edge surface of the second sheet member. Fairing material is initially laid down as an epoxy resin slurry in a minor gap resulting between the substitute gap filler element and the second edge surface of the second sheet member, then cured to hardened form having a substitute second edge surface contiguous with the minor gap surface of the substitute gap filler element. Thereafter, the temporary gap filler is removed from the gap and the permanent gap filler member is inserted and bonded to the common substrate resulting in the entire gap being filled.

摘要: An improved fuel tank for a lifting body re-entry vehicle having a particular external shape comprising four elongated lobes each having an external surface, each of the external surfaces having selected cylindrical and conical shapes, the lobes being selectively mateable to form a combined external configuration having a multiplicity of cylindrical and conical shapes conformable to at least a portion of the external shape of the vehicle. The cylindrical and conical shapes have variable radii at selected cross-sections thereof, such radii being selected for forming the external configuration. In a particular embodiment, the fuel tank has an initial portion, a midsection portion and a final portion and the cross-sectional shape of the initial portion of the fuel tank is that of two overlapping circles whose centers are positioned above one another, each of the circles being formed by two of the four lobes. In the midportion of the fuel tank, the cross-sectional shape is that of four overlapping circles whose centers are positioned to form a four-lobed closed arcuate figure. In the final portion of the fuel tank, the cross-sectional shape of the fuel tank is that of two overlapping circles whose centers are positioned aside one another, each of the circles being formed by two of the four lobes. When two such fuel tanks are placed side-by-side, the combined external surfaces closely approximate a large portion of the shape of the re-entry vehicle.

摘要: I improve the impact shock resistance of bonds between composite elements by including Z-pin reinforcement. I prepare stubbled composite structure by using peel plys over the appropriate surface of the composite during pin insertion using conventional processes. I then use the stubbled composite structure with padups, as necessary, to produce the Z-pin reinforced joint or bond between composite elements using any of adhesive bonding, cocuring, or thermoplastic welding.

摘要: A method of forming composite sine wave spars from composite material. In accordance with the method, the sine wave spar is formed of web plies, filler plies, separator plies and cap plies. The edges of the web plies are cut to form a plurality of teeth having different geometric configurations. The web plies are first formed to the sine wave contours of a tool having the desired final part geometry. The teeth of the web plies are then folded over the edges of the tool to form a portion of the flanges of upper and lower U-shaped channels. The portions of the flanges of the U-shaped channels not covered by the teeth are formed using filler plies that intermesh with the teeth to form a layer of the flanges of the respective upper or lower U-shaped channel. The flanges are reinforced through the use of separator plies that are placed between the filler plies. The formed upper and lower U-shaped channels are joined together so that their respective flanges are located in line with each other. The triangular recesses between the flanges of the joined upper and lower U-shaped channels are filled with radius fillers having a triangular cross-section. Once the radius fillers are in place, cap plies are placed over the radius fillers and flanges to further reinforce the flanges. In the preferred embodiment, each web ply has eight different teeth configurations. The teeth are configured to fold over the edges of the sine wave contour and cover the edges of the sine wave contour in order to minimize overlapping and gaps between the folded over teeth.

For example, we can combine superplastic forming (SPF) with annealing two operations that occur at temperatures that differ by about 150-200.degree. F. (85-105.degree. C.) or more, to produce quality parts. We mill parts flat to simplify their machining, form them to complex curvature, and anneal them.

摘要: A method for fabricating composite parts having improved pulloff strengths between portions of the composite part. In one embodiment, a sine wave spar is formed from two U-shaped channels having opposing flanges and a central web. The U-shaped channels are joined along the webs. The triangular gaps between the edges of the joined U-shaped channels are filled using a titanium radius filler that is configured to fit within the gaps. After the titanium radius filler is placed within the gaps, additional layers of composite material are placed over the titanium radius filler and the flanges of the U-shaped channels to form the caps of the I-beam. The resulting composite workpiece is then placed within appropriate tooling and cured within an autoclave. In other embodiments, the method of the invention is used to form spars, ribs, stringers, or bulkheads from composite materials.

The parts include a core defined with intermittent welds between two or more core sheets and aerodynamically smooth facing sheets brazed to the core. The manufacturing process includes heating the multisheet pack to its superplastic forming range below the melting point of the braze alloy, superplastically forming the pack to define braze joints having unmelted braze alloy; increasing the temperature to the braze temperature of the braze alloy, and cooling the pack below the superplastic range to freeze the braze alloy in the braze joint.
