The invention relates to a thermoformable panel. According to the invention, the panel is composed of thermoplastic fibers forming a nonwoven fabric particularly having double crossed, randomized and thermally bonded webs, pressed under heating to cause a partial “melting” of the fibers, i.e. at least a partial loss of their fibrous phase and change into a viscous or viscoelastic phase, the relative distributions of the fraction of fibers that retain the fibrous phase and the fraction of plastic material that took the viscous or viscoelastic state depending on the depth thereof in the sheet thickness. The invention further relates to a formed, especially a highly embossed panel made of a thermoformable plastic material. The latter may be an intermediate semifinished product of a starting material. The invention also relates to a method for fabricating highly embossed panel. Particularly, the invention relates to a formed, especially a highly embossed panel and to the method for fabrication thereof, which highly embossed panel finds use in the automotive, naval, aerospace, railway and building industries, for the fabrication of interior or exterior coverings or structural members.

The apparatus includes a power source in electrical communication with the at least one radio-frequency induction coil to supply radio-frequency energy thereto and wherein the coil is adapted to induce an electromagnetic field within one or more thermal masses to heat a respective die and thermoform the fibrous slurry into the article of fiber packaging. At least one of the first and second dies can include at least one sensor for measuring the temperature of the respective die.

A piece of fabric, preferably foam-backed, is laminated to a concave, rigid substrate, such as a fiberglass shell for an automobile headliner, by:a) coating the back of the fabric with a heat activable adhesive, e.g., a powdered polyamide;b) placing the adhesive side of the fabric against the concave side of the substrate;c) preheating a perforated male die having a complementary shape to that of the substrate;d) pressing the die against the fabric;e) ejecting a shot of superheated vapor, preferably steam, through the fabric, thereby activating the adhesive;f) cooling the adhesive until it sets; andg) releasing the laminated article from the die.The treatment with the superheated vapor permanently stretches the fabric in the concavities, preventing delamination after the article is released from the die.

A method for shaping thermoplastic fabrics such as those made of polyester or polyamide fibers into desired three dimensional configurations through a simple procedure. Thermoplastic fabrics are immersed into hot liquid metallic bath made of eutectic metals such as lead, tin, cadmium, zinc and bismuth and formulated to have the eutectic point at least equal to or higher than the softening point of the thermoplastic fibers and lower than the melting point of the fibers. This metallic bath may be called "fluidic lower mold." The thermoplastic fabrics are immersed into the fluidic lower mold by means of an upper mold or core member having desired outer configurations substantially corresponding to those of final products, for example, headrest or seat cushion. The upper mold pushes down the fabric preferably along with a protective sheet laid beneath the fabric into the metallic bath. Immersed fabrics receive high compressive forces and heat from the hot liquid metallic bath, and thus can easily and rapidly be shaped around the upper mold, so to speak, at a single shot.

A method and apparatus for manufacturing a garment which is three dimensionally molded. The garment in the form of opposing sheets of fabric are fed from bolts of fabric to a molding station wherein a male mold section is provided in the shape of the three dimensional garment desired. A pair of opposing female mold sections close onto the male mold section sandwiching the sheets of fabric into the mold cavities. Heat is applied to mold the fabric sheets into the three dimensional garment. Simultaneously, an ultrasonic seamer cuts and bonds the periphery of the material around the mold. The mold cavity is then opened, portions of the mold are separated and the garment is then lifted off the male mold section.
