The disclosed technology relates to a process for conducting a chemical reaction between at least one liquid reactant and at least one gaseous reactant in a process microchannel containing at least one catalyst, the catalyst comprising a solid phase catalyst or a homogeneous catalyst immobilized on a solid. In one embodiment, the process microchannel comprises a processing zone containing one or more structures for disrupting fluid flow and a reaction zone containing one or more structures for contacting and/or supporting the catalyst, the one or more structures for contacting and/or supporting the catalyst containing openings to permit the reactants to flow through the one or more structures and contact the catalyst.

The disclosed invention relates to a process for converting a reactant composition comprising H2 and CO to a product comprising at least one aliphatic hydrocarbon having at least about 5 carbon atoms, the process comprising: flowing the reactant composition through a microchannel reactor in contact with a Fischer-Tropsch catalyst to convert the reactant composition to the product, the microchannel reactor comprising a plurality of process microchannels containing the catalyst; transferring heat from the process microchannels to a heat exchanger; and removing the product from the microchannel reactor; the process producing at least about 0.5 gram of aliphatic hydrocarbon having at least about 5 carbon atoms per gram of catalyst per hour; the selectivity to methane in the product being less than about 25%. The disclosed invention also relates to a supported catalyst comprising Co, and a microchannel reactor comprising at least one process microchannel and at least one adjacent heat exchange zone.

Interior microchannels within microchannel apparatus are uniformly coated. Remarkably, these uniform coatings are formed from materials that are applied to the interior microchannels after an apparatus has been assembled or manufactured. Coatings can be made uniform along the length of a microchannel, in the corner of a microchannel, and/or throughout numerous microchannels in an array of microchannels. Techniques for tailoring the application of washcoats onto microchannels is also described.
