For example, there are provided cellulose filament-reinforced gypsum panels, sheets and multi-layer sheets and methods of preparation thereof. For example, in such gypsum panels, sheets and multi-layer sheets gypsum is bound with cellulose filaments to strengthen the gypsum panels, sheets and multi-layer sheets. The cellulose filament-reinforced gypsum panel can be, for example, a core comprising a honeycomb or corrugated structure. There are also provided aqueous suspensions comprising cellulose filaments and CaSO4.2H2O.

The present invention provides exterior building products, such as roofing and siding, shake, shingles, siding, sheathing, panels, planks, vertical siding, soffit panels, fencing, decking, fascia, corner posts, column corners and trim boards in which a plurality of cementitious layers are provided with an improved interlaminar bond by employing a resinous bond promoter, a rheological agent, mechanical means to distribute fibers in a direction which is perpendicular to the machine direction so as to bridge between layers in the product, or a combination thereof. These techniques help to increase interlaminar bond strength to improve the mechanical properties of the product. When certain resinous bond promoters are used, the additional benefits of water absorption resistance and pigmentation throughout the product can be provided with minimal expense. Improvements in interlaminar bond strength of about 10 46% were observed with a percent elongation improvement of about 7%.

The continuous phase is reinforced with glass fibers and contains lightweight filler particles, for example, ceramic microspheres.

An apparatus and process for depositing slurry upon a moving forming web. The apparatus includes a pivotally mounted headbox for depositing slurry from the inner bottom surface of the headbox down an inclined spillway as a continuous curtain onto a moving web. The headbox is mounted transverse to the direction of travel of the moving web. The headbox also has vertical edge boards, including a headbox back edge board and two opposed headbox side edgeboards, on three respective sides of the headbox to prevent slurry from spilling over the sides and back of the headbox. The headbox is supplied with slurry from a slurry mixer by a feed line mounted on a reciprocating trolley which moves, transverse to the direction of travel of the moving web, back and forth along the length of the headbox.

The method may further include dispensing a layer of the second cement mixture over the first layer of the first cement mixture, dispensing a second layer of the first cement mixture onto the layer of the second cement mixture, dispensing a second layer of reinforcing mesh onto the second layer of the first cement mixture and allowing at least a portion of the second layer of the first cement to flow through the mesh, drying the cement based board.

An improved method and apparatus for imparting a smooth surface to a gypsum fiber panels. The method involves imparting energy to the surface of the slurry as the slurry is dewatered just prior to rehydration. The apparatus used to impart the energy is an air lance including an air source such as a blower, a distribution manifold and a plurality of nozzles to direct the flow of air at the surface of the slurry. In operation, the air lance directs a flow of air against the surface of the slurry. The flow disrupts the slurry to a fraction of its total depth, thus dispersing clumps or flocs of crystals in the depth that would give the surface of the finished panel a rough surface if they were allowed to remain.
