A system is disclosed for molding parts. The system comprises a plasticator and press. The plasticator is capable of receiving a plurality of molding materials comprising a predetermined amount of a polyester, at least one other carbocylic and reinforcing fiber, such as glass fiber. The plasticator is characterized in that it is capable of simultaneously receiving contaminated molding materials and relatively long glass fibers and molding them into a billet wherein the fibers remain substantially undamaged. The billet is subsequently in a compression molding press where other materials may be molded or applied to its surface. The system is further characterized in that a single thermal rise is used to plasticate the molding materials. The system comprises a plasticator having a screw, a screw drive system, a plurality of heaters and control system to control the pressure and temperature in a barrel of the plasticator so as to create a billet having certain predetermined billet characteristics (such as a desired volume and/or density).

The disclosure relates to a carpet, a process for manufacturing a carpet and a method for recycling a carpet. The carpet of the present disclosure includes a primary backing having tufts of synthetic carpet fibers protruding from a top surface and, optionally, a secondary backing, with an extruded sheet of an isotactic polyolefin polymer between and integrally fused to a bottom surface of the primary backing and an upper surface of the secondary backing. The process for manufacturing the recyclable carpet includes contacting the extruded sheet with the primary backing and, optionally, the secondary backing, at a temperature sufficiently high to integrally fuse the extruded sheet to the respective backing. The method for recycling synthetic carpet of the type described includes manufacturing the carpet, collecting portions of the carpet, and melting the collected portions to make a feedstock.

A method of continuously fabricating a cushiony recycled plastic floor tile or wall cover incorporating a decorative printed design wherein a single-ply sheet, made up substantially of recycled membrane and a proportion of discrete fibres sufficient to create a cushion effect in the tile is extruded at an extruding temperature in the range of 300.degree. F.-350.degree. F. in a hot state of semi-solidity in which it can be drawn under tensile load without reducing in thickness. The hot substrate proceeds immediately into the nip between laminating rolls and a transparent cover film, having decorative imprinting on one surface is passed closely alongside one of the laminating rolls to apply radiant preheat to it, before passing on into the nip with the substrate. The cover film utilizes the heat in the substrate and the heat imparted by one of the laminating rolls to bring it to bonding temperature while compressive pressure is applied to autogeneously heat weld the substrate and cover film in surface to surface sealed contact without the imposition of air bubbles or wrinkles between them. The welded product is then cooled and cut into discrete sizes, which are applied as very durable, tough, cushiony floor tile or wall covering.

A method for recycling rubber scrap to yield a final product of various thicknesses and various widths and lengths capable of consolidation into a variety of building product materials. Particle boards including scrap rubber, with or without synthetic and/or textile fibers composition, of the present invention are characterized by high strength, fire resistance, water and rot resistance, and display favorable thermal and acoustical insulation qualities. Adhesives, strengtheners, and fire retardants are mixed with rubber scrap, with or without synthetic or textile fibers, and introduced into molds; or an apparatus system for the continuous production of scrap rubber products; where heat, pressure, with or without ultrasonic sound, is introduced to produce the final product. The amount of chemicals and/or other components to be added to the composite mixture will vary according to the desired result in each of the specified categories characterized by strength and fire resistance. Extremely high properties of surface water and rot resistance are a resultant of the natural properties of rubber. Thermal and acoustical insulation efficiencies are governed by the thickness of the final product.

There is described a process for manufacturing shaped articles in which a fibrous material is mixed with an adhesive and maintained in a mold under pressure until the adhesive has set, which comprises using as the fibrous material a mixture of an essentially finely fibrous material based on synthetic fiber and of chopped monofilaments which confer the necessary hardness and stiffness on the shaped article to be manufactured, the adhesive content of the ready-produced shaped article being less than 10% by weight, based on the shaped article. The process makes it possible to manufacture shaped articles having a low adhesive content, which are repeatedly recyclable.

The shredded material is molten and filtered The filtered melt is either post-condensed in the molten state and then granulated or is first granulated and then subjected to a solid phase post-condensation. The granules obtained in each case are preferably fed into an extruder and extruded together with virgin raw material so as to produce a useful film or article.

A process for preparing a composite product from an intake material incorporating commercial, municipal or industrial waste containing organic, plastic and fibrous material includes first granulating and sizing the material. The material is then heated in three consecutive phases, first at a temperature sufficient to achieve an internal temperature within the material of about 215.degree. to 250.degree. F., then at a temperature sufficient to achieve an internal temperature within the material of about 250.degree. to 320.degree. F. and then at a temperature sufficient to achieve an internal temperature within the material of about 320.degree. to 400.degree. F., wherein said material is continuously mixed during said heat phases. The material may then be co-extruded with a reinforcement structure and forced into vacuum profile dies to form a product or compression molded to form a product and cooled.
