A coating process for applying a bifurcated coating to an article is disclosed including applying an aluminizing slurry to a first portion of the article, applying a chromizing slurry to a second portion of the article, and simultaneously heat treating the article, the aluminizing slurry, and the chromizing slurry. Heat treating the aluminizing slurry forms an aluminide coating on the first portion of the article and an aluminide diffusion zone between the article and the aluminide coating. Heat treating the chromizing slurry forms a chromide coating on the second portion of the article and a chromide diffusion zone between the article and the chromide coating. The first portion and the second portion are both maintained in an unmasked state while applying the aluminizing slurry and the chromizing slurry and during the heat treating.

A coating system for a surface of a superalloy component is provided. The coating system includes a MCrAlY coating on the surface of the superalloy component, where M is Ni, Fe, Co, or a combination thereof. The MCrAlY coating generally has a higher chromium content than the superalloy component. The MCrAlY coating also includes a platinum-group metal aluminide diffusion layer. The MCrAlY coating includes Re, Ta, or a mixture thereof. Methods are also provided for forming a coating system on a surface of a superalloy component.

A method for applying an aluminide coating includes applying an aluminum-based slurry onto an elongated member. The elongate member is introduced through an opening of a component and positioned within a cavity of the component at a location that is spaced apart from the internal surfaces of the component. Heat is applied to generate vaporized aluminum which diffuses into the internal surfaces of the component. Aluminum reacts with the internal surfaces to form an aluminide coating.

A method of applying a thermal barrier coating to a metallic article including ball nose milling the surface of the metallic article to produce a pattern in the surface of the metallic article and to produce a compressive residual stress in the subsurface layers of the metallic article. The pattern includes a plurality of pockets and projections on the surface of the metallic article. A thin adherent layer of oxide is created on the metallic article. A ceramic coating is applied to the oxide layer on the surface of the metallic article such that the ceramic coating deposits on the surface of the metallic article in the pockets and on and around the projections. The ceramic coating is applied as a plurality of columnar ceramic grains extending substantially perpendicularly away from the metallic article and the columnar ceramic grains extending from the oxide layer on the metallic article.

In the method the aluminum alloy of the carburizer includes at least one element, zirconium and/or hafnium, the active gas reacting with the carburizer to also form a halide of the reactive element which decomposes upon contacting the part while depositing the element thereon at the same time as the aluminum.

A method for adjusting the coolant consumption within actively cooled components is produced. The components include an interior with at least one duct with different regions which have different cross sections of flow. A greater increase in the wall thickness is produced in the region having the smaller cross section of flow by a first diffusion process and a lesser increase in the wall thickness is produced in the region having the larger cross section of flow by a second diffusion process which is different from the first. By using different diffusion coatings in a component, it is possible to adjust the flow of coolant through a component in a controlled way.

A coating process for an article having a substrate formed of a metal alloy that is prone to the formation of a secondary reaction zone (SRZ). The coating process forms a coating system that includes an aluminum-containing overlay coating and a stabilizing layer between the overlay coating and the substrate. The overlay coating contains aluminum in an amount greater by atomic percent than the metal alloy of the substrate, such that there is a tendency for aluminum to diffuse from the overlay coating into the substrate. The stabilizing layer is predominantly or entirely formed of at least one platinum group metal (PGM), namely, platinum, rhodium, iridium, and/or palladium. The stabilizing layer is sufficient to inhibit diffusion of aluminum from the overlay coating into the substrate so that the substrate remains essentially free of an SRZ that would be deleterious to the mechanical properties of the alloy.
