Melt blown or spun bond nonwoven webs are formed by flowing fiber-forming material through a die cavity having a substantially uniform residence time and then through a plurality of orifices to form filaments, using air or other fluid to attenuate the filaments into fibers and collecting the attenuated fibers as a nonwoven web. Each die orifice receives a fiber-forming material stream having a similar thermal history. The physical or chemical properties of the nonwoven web fibers such as their average molecular weight and polydispersity can be made more uniform. Wide nonwoven webs can be formed by arranging a plurality of such die cavities in a side-by-side relationship. Thicker or multilayered nonwoven webs can be formed by arranging a plurality of such die cavities atop one another.

A filter media having an increased efficiency is provided. The filter media includes a middle filtering layer formed from at least one meltblown layer and having a dust entering side and a dust exiting side. A first outer layer is disposed on the dust entering side of the filter media and is formed from a meltblown polymer fiber web, and a second outer supporting layer, or backing, is disposed on the dust exiting side of the filter media, and is formed from a spunbond polymer fiber web. In an exemplary embodiment, the middle filtering layer includes a first, upstream meltblown layer and a second, downstream meltblown layer. The first, upstream layer is preferably formed from fibers having a diameter greater than a diameter of the fibers forming the second, downstream layer. The filter media is particularly useful to form ASHRAE filters for applications including heating, refrigeration, and air conditioning filtration.

A lightweight nonwoven material having hydrophilic characteristics is described. The nonwoven material includes at least three layers wherein a first layer is spunlaid, a second layer is meltblown, and a third layer is spunlaid, the first and third layers being external layers. The basis weight of the nonwoven material is 13.5 gsm or less and the basis weight of the second meltblown layer is 3.5 gsm or less, preferably less than 3.0 gsm, and more preferably less than 2.5 gsm. Hydrophilicity is imparted to the nonwoven material by inclusion of a surfactant additive in an extrusion melt during formation of fibers, or by topical treatment following formation of the layers of the nonwoven material. The method of making the nonwoven material involves formation of the layers thereof as continuous fibers and forming the layers in a continuous sequential manner, i.e., a subsequent layer being formed on top of a preceding layer or layers.

The invention provides a thermoplastic elastomer nonwoven fabric roll that exhibits minimal longitudinal wrinkles and minimal delayed restoration when unrolled, and a method and apparatus for producing the same. Thermoplastic elastomer filaments that have been melt-spun are piled on a belt conveyor thereby forming a sheet of nonwoven fabric, that is guided to a rotating roller disposed above the transportation zone of the belt conveyor and peeled off therefrom. Since minimal tension is applied to the nonwoven fabric during processing, the nonwoven fabric can be unrolled with little stretching by applying relatively little tension to the nonwoven fabric. By the method of this invention, a nonwoven fabric roll with unrolling tension of 0.25 g/cm/basis-weight or less can be formed.

There is provided a new structural composite comprising nonwoven fabric, compressed in the presence of a temporary bodily-fluid soluble binder, which will spring back upon insult of body fluids to nearly its original, uncompressed thickness, in order to decrease the gap between the product and the wearer's body. A suitable web is a vertically oriented or nullZ-directonallynull oriented web which may be made from a variety of synthetic polymeric fibers. Suitable bodily-fluid soluble binders include polyvinyl alcohol (PVOH), polyvinyl pyrrilidone (PVP), polyethylene oxide (PEO), and blends thereof. The binder may be added to the nonwoven by various means such as spraying, dipping, and the like. The soluble binder is present in an amount effective to hold the nonwoven in a compressed state until sufficient body fluid passes through the nonwoven, dissolving the temporary binder, and releasing the nonwoven to almost its original thickness. These materials are suitable for use in personal care products like diapers, training pants, incontinence products, bandages, and sanitary napkins.

The invention also relates to an arrangement for carrying out the method, to starting material for producing fastener tabs, and to such a tab.
