Abstract:
An improved cushioned carpet fabric is provided. The cushioned carpet comprises a primary carpet having a primary base and a plurality of pile-forming yarns projecting outwardly from one side. A layer of reinforcement material is bonded to the primary base on the side opposite the pile forming yarns. The reinforcement layer is adjacent to and embedded in, a cushion layer of a polymer such as a polyurethane. There is preferably no additional adhesive between the cushion layer and the layer of reinforcement material since the primary carpet fabric is mated in-situ to the polyurethane-forming composition without preheating the polyurethane-forming composition. An apparatus and process for forming the cushioned carpet fabric of the present invention are also provided.

The invention provides a process for making a mat particularly a washable dust control mat, having a fabric layer (2) and a rubber backing layer (4) with a border (6) extending beyond the fabric layer (2) using a press which heat-cures the rubber and adheres it to the fabric and employs an inflatable bag (24) to apply pressure by pressing the layers against a heated platen (21), wherein a frame (14) defining the extent of the border (6) is located between the bag and the platen, and wherein the bag applies pressure to the assembled layers including the border portion of the backing layer. The frame (14) can act as a dam for preventing outward movement of the rubber and provide an integral thickened border; in some cases it also provides a guillotine for trimming the rubber during pressing.

Entrance matting is made using a yarn comprising a wrapped bundle of thermoplastic strands having a maximum bundle thickness of 6600 denier and minimum bundle thickness of 5900 denier, with either ten or eleven strands, including a wrapping strand, with at least two, and no more than three, of these strands being monofilament strands and the remaining strands being multifilament strands, with each of the monofilament strands having approximately the same monofilament thickness as the other monofilament strands, said monofilament thickness being between 500 and 700 denier and each of the multifilament strands having approximately the same denier as the other multifilament strands.
Abstract:
An auxiliary molded floor mat is produced to fit the carpeted floor compartment area of a van, pickup truck, sport utility vehicle or other vehicle having a floor which is substantially flat and even with a door sill. The floor mat is a one piece composite of a tufted carpet layer, a thermoplastic mid-layer and a non-slip substrate bottom layer. The floor mat has a flat base with raised walls near each of its outside edges which form a tray-like central area. At least one of the raised walls is double walled with a substantially horizontally extending floor engaging peripheral lip. Molding of the composite imparts a desired contoured shape which neatly fits the vehicle's floor compartment area without substantial folds or wrinkles. The tray-like central area of the floor mat catches debris. It is readily cleaned simply by removing the full mat from the vehicle.

A carpet is tufted with a two-part primary backing. The upper, or face, backing is a conventional woven or non-woven polypropylene, and the lower, or back, backing is a stronger, open weave fabric. The tufts of yarn are sewn through both parts of the primary backing, which holds the parts together, and causes some of the back stitches to protrude for better coating with adhesive. The resulting carpet may be fully back coated, and may have a secondary backing adhered thereto. The lower backing prevents elongation, stretching and shrinking of the carpet during manufacture and subsequent processing.

A carpet is constructed of a face yarn comprised principally of a bulked continuous filament carpet face yarn or a bulk staple carpet face yarn wherein the face yarn comprises principally a bundle of drawn and crimped bi-component filaments, and wherein each such filament consists essentially of an outer lengthwise sheath of a dyeable polymeric material surrounding a core of a different polymeric material, and wherein the two polymeric materials are not dyeable by the same method. A particularly advantageous filament structure comprises a nylon sheath surrounding a polyester core. The nylon sheath may be dyed or pigmented. For automotive and similar usage, a polyester sheath surrounding a core of, for example, polyethylene, may be preferred.

Disclosed is a textile damping material which has the structure of a flexible, three-dimensional, textile spacing structure (50) which is stable in respect of shape. The spacing structure (50) has an upper layer portion (7) and a lower layer portion (9) which are made up of single-thread or multi-thread yarn, wherein the two layer portions (7, 9) are spaced from each other and connected to each other by elastic pile threads (8).Also disclosed is an impact and water absorbing mat for motor vehicles and a tee-off golfing mat, each obtained by use of the textile damping material. The tee-off golfing mat has a damping layer (10).

A composite elastic layer, which has improved resistance to shear force and functions both as a cushioning material and as a sound proof material, is comprised of a loop pile tufted fabric, which is made from a backing fabric and a plurality of loop piles. An elastomer composition is applied to the pile stratum of the loop pile tufted fabric. The elastomer composition infiltrates into voids between fibers of the loop pile, and forms a solid skin on the fibers of the loop pile. The composite elastic layer reinforces the elastic property of the loop pile, and on the other hand, the fiber of the loop pile also reinforces the tensile strength, especially the resistance to tearing, of the solid skin.
