A method and apparatus for forming laminate composite structures. At least two laminae, each containing electrically conductive reinforcing fibers, are placed upon each other in contacting relationship to form a generally layered structure. The layered structure may be subjected to heat to conductively transfer heat through the layered structure and thereby improve the surface contact between two laminae. The layered structure is volumetrically heated by inductively transferring energy to the electrically conductive reinforcing fibers. The heated, layered structure is consolidated, such as by applying pressure and reducing the temperature of the layered structure. The consolidated structure is then quenched by rapidly cooling the consolidated structure in a directionally controlled manner about a midplane thereof.

A process for obtaining long, continuous, thermoplastic welds on large structures. A series of tabs are used in pairs and especially in alternating, overlapping pairs to obtain resistance heating of a strip material placed in the bond line. The resistance of the tabs is less than that of the strip material. Conducting braid-tubes afford continuous welding when the bond line is curved. Alternatively, an electromagnetic field is used to take advantage of the induction heating. A wide susceptor is used to weld a current conducting substrate while avoiding bulk heating of the substrate. The unexpected property of current-conducting braid-tube susceptors, in which induction heating takes place at the center rather than at the edges of a flattened braid-tube susceptor, is used to obtain long continuous curved welds.

An in-situ fiber-optic temperature field measurement is disclosed that can allow process monitoring and diagnosis for thermoplastic composite welding and other applications. A distributed fiber-optic sensor can be permanently embedded in a thermoplastic welded structure when it is welded and left there to perform lifelong monitoring and inspection. The fiber optic sensor can include a dissolvable coating, or a coating matched to the composite material to be welded. Other applications include in-situ fiber-optic temperature field measurement on thermoset composite curing (autoclave), for thermoplastic and thermoset composites during compression molding, and for fiber-optic field measurements on freeze/thaw of large items of public health interest, such as stored or transported foodstuffs.

A composite substrate for a fiber reinforced plastic part comprising a first outer thermoplastic sheet, an intermediate conductive layer or layers, and a second inner thermoplastic sheet. The composite substrate formed by electrically resistively heating the conductive layer or layers to melt the thermoplastic sheets, and applying pressure to consolidate the layers into a rigid substrate. The conductive layer or layers formed of a conductive fiber mat or tape. Additionally, a method is disclosed comprising providing a conductive filament impregnated with a resin; running the conductive filament through an electrical contact, the electrical contact connected to a supply of electric power; and, winding the filament to a mandrel including a second electrical contact connected to said supply of power. Electricity is then induced through the filament from the first contact to the second contact to resistively heat the filament and cure the resin. Additionally, a composite structure and method for curing a concrete object placed on, or in close proximity to the structure. The composite structure comprises an upper section having a fiber architecture impregnated with a resin, where the fiber architecture is formed from a plurality of conductive fibers. A lower section having a portion of insulation material and a portion of heat reflective material, where the insulation material is adapted to insulate the structure, and where the reflective material is adapted to reflect heat from the lower section to the upper section. A plurality of electrical contacts, where the contacts are connected to the conductive fibers in the upper section. A plurality of electric leads connected to the contacts and a power source. The upper section having an outer surface adapted to receive the object, the outer surface having an epoxy coating. The lower section has an outer surface, with an epoxy coating. The upper section further having a portion of high-strength materials adapted to support the concrete object. The fiber architecture further comprises a plurality of non-conductive fibers.

A method of making a continuous reinforced composite material, including providing a first sheet having two polymer layers and a reinforcing fabric layer disposed between the polymer layers, the fabric layer having at least some continuous fibers without free ends on at least one border of the first sheet. The method further includes providing a second sheet having two polymer layers and a reinforcing fabric layer disposed between the polymer layers, the fabric layer having at least some continuous fibers without free ends on at least one border of the second sheet. The method further includes overlapping the respective borders having continuous fibers of the first and second sheet and seaming the first sheet and the second sheet at the overlapping borders.
