The duct stringer is manufactured by positioning the mandrels end-to-end with the bulkhead parts back-to-back between them; wrapping or laying-up the duct walls around the bulkhead parts and the mandrels; co-curing or co-bonding the flanges of the bulkhead parts to the duct walls; and after the bulkhead has been adhered to the duct walls, removing the mandrels from opposite ends of the duct.

The method comprises the step of providing a tube comprising extruded fluoropolymer without corrugations or convolutions disposed on a mandrel. The mandrel has a first cylindrical portion and a flaring portion that extends to a second cylindrical portion, the second portion having an outer diameter which is larger than an outer diameter of the first portion. The method also includes the step of moving the tube on a longitudinal axis along the mandrel thereby forcing an outer surface of the tube into flights disposed at a pitch angle on a plurality of thread rollers which are rotating, the plurality of thread rollers adjacent to and circumferentially distributed around the flaring portion and/or second cylindrical portion of the mandrel, wherein external force is exerted on the outer surface of the tube to form corrugations having adjacent peaks and roots.

The device can be used with any substrate and includes, at least, first and second drive rollers for driving a middle substrate and a single wall corrugated product. In other embodiments the invention includes upper drive rollers, lower drive rollers and middle drive rollers for driving an upper substrate, a lower substrate and a middle substrate. The middle substrate is driven between the upper and lower substrates at a higher velocity to form flutes that are anchored between the upper an lower substrates thereby forming a corrugated product. The invention also provides for customized corrugated products having multiple fluted substrates in various desirable arrangements. Examples of such products include mattresses, partition panels, other furniture, construction products such as tubes or pipes previously made from metals or concrete.
