Capitalizing on the unique feature of our induction heating workcell that permits rapid and controlled heating and cooling of a workpiece within a wide temperature range permits combining several manufacturing operations into a single heating cycle to save time, energy, capital, touch labor, and factory space. For example, we can combine superplastic forming (SPF) with annealing; two operations that occur at temperatures that differ by about 150-200.degree. F. (85-105.degree. C.) or more, to produce quality parts. We mill parts flat to simplify their machining, form them to complex curvature, and anneal them.

Heat to produce the weld is generally achieved resistively by connecting a multistrip susceptor positioned along the bond line to a current source, since the geometry makes it difficult to heat these web joints inductively. The wingbox is completed without fasteners by welding skins to the rib-spar wingbox.

A formable composite magnetic flux concentrator material is composed of about 65% to 90% ferromagnetic material, such as iron powder, and about 35% to 10% binder, the binder being a mixture of an epoxy and one or more catalysts. The concentrator material is provided in a formable state as a putty-like body which can be worked into any desired shape dictated by the configuration of the induction heating coil used in a particular application. In one form, the density of the concentrator material is increased by application of vibration, compression and vacuum to de-air the material and to reduce voids therein. In another form, the iron powder comprises spherical-shaped particles and non-spherical shaped powders chosen in a ratio to maximize the density of material available.

For forming or consolidating organic matrix composites, for example, an organic matrix composite panel is sealed between sheets of a susceptor material that is susceptible to induction heating. The susceptor sheets are heated inductively. The sheets in turn conduct heat to the organic matrix composite panel. When heated to the desired temperature, the composite panel is consolidated and/or formed. In the present invention, the susceptor sheets are selected so that their magnetic permeability decreases to unity at approximately the desired operating temperature thereby limiting heating to this "Curie temperature" and providing substantial uniformity of temperature in the panel. Of course, the concept applies to other induction heating operations for metals including SPF, brazing, annealing, heat treating, bonding, hot pressing, and the like.

We can combine these operations into an economical single cycle in which both operations are done during a single heating of the press Multisheet SPF parts with braze joints at selected locations are made by (a) heating a multisheet pack to its superplastic forming range below the melting point of the braze alloy, (b) superplastically forming the pack at the SPF temperature to form the sheets and to define braze joints having unmelted braze alloy, (c) increasing the temperature to the braze temperature of the braze alloy, and (d) cooling the pack below the superplastic range to freeze the braze alloy in the braze joint.

An induction heater for heating a portion of a load comprises a side entry coil driven by a source of alternating current, with a flux concentrator located at the coil opening. The coil produces a magnetic field in the region occupied by the flux concentrator and the heated portion of the load. The flux concentrator extends along the opening of the coil and is fabricated of high permeability, low loss material, such as nickel-zinc ferrite, so as to enhance the uniformity of the magnetic field generated within the coil. In the preferred application, heating produces a complete fluid block in a cable section within the coil without overheating or damaging the cable.
