The reconfigurable material may have a rough or non-smooth, deformed configuration to serve as a flow media during resin transfer, but may be triggered to return to a smooth memory shape at composite cure temperatures at least high enough to place the reconfigurable material into a malleable state. Thus, a surface of the composite material facing the reconfigurable material will have a substantially smooth finish following curing thereof. The rough or non-smooth deformed configuration may be created by embossing or otherwise forming various patterns into the reconfigurable material in the malleable state, and holding this pattern while triggering the reconfigurable material back to a rigid state for use during resin transfer.

When doing so, the grain group contains first and second grains (a,b) that satisfy the equation (1). (1) 1.1≦(Da/Db)≦2.0 In the equation Da is the grain diameter of the grains (a), and Db is the grain diameter of the grain (b). When using a molding die to mold a molded article having a cavity, the above mentioned molding method enables an increase in the internal pressure of the core in order to change the peripheral surface area of the core, without using a pressurized gas and/or pressurized liquid.

A process and apparatus for producing perforated composite structures, such as acoustic skins suitable for aircraft engine nacelle and duct components. The process includes placing a mat member, a non-impregnated fabric member, and a resin film on a tool surface so that pins disposed on the mat member project through the fabric member and resin film to define holes therein. The fabric member is between the mat member and resin film, and the fabric member and resin film define a stack that conforms to the mat member and tool surface. A caul member is then placed on the stack so that apertures in the caul member are penetrated by the pins. The stack is heated to melt the resin film and cause molten resin to infuse the fabric member and yield a resin-infused fabric stack, after which the molten resin within the resin-infused fabric stack is at least partially cured.
