A composite metallic preform tape for use as laminae in the manufacture of metallic composite articles is made from a pair of metallic foils and high strength, high modulus filaments aligned between the foils. One form of the method involves first coating either the foil inner surfaces or the filament outer surfaces, or both, with a thin, non-metallic adhesive bonding material which will decompose leaving substantially no residue upon heating at a temperature below that at which the foil and filaments will melt, and preferably below that at which they will bond together. The foil and the aligned filaments are themselves aligned and, in a continuous form of the method, are moved at substantially the same rate and in the same direction so that the coated surface is between the foil and filaments. At the same time, the foil and filaments are pressed toward one another with a force sufficient to adhesively bond together the foil and filaments and to plastically deform the foil around at least a portion of substantially each filament.In a preferred form, at least one plastically deformable, strippable outer film is applied for protection and, if desired, for a quality control record. Deformation of the foils around at least a portion of substantially each filament results in an article having a sandwich construction including centrally aligned filaments maintained in spaced apart relationship.

A process for increasing the whisker content in a matrix comprises the steps of aligning and depositing reinforcing whiskers on a metal substrate, stacking layers of these substrates into a preform assembly, diffusion bonding this assembly to consolidate the preforms into a composite foil and heating the composite 50* to 100* F. above its melting point, while applying a slight pressure thereto. Consequently, some of the molten matrix is forced out from the edges of the composite. This results in a thinner composite foil having a higher whisker concentration and consequent higher ultimate tensile strength.

A method and apparatus for resistive heating usable in composite-based additive manufacturing is disclosed. The method includes providing a prepared stack of substrate sheets, placing the stack between electrode assemblies of a compression device, applying a current to thereby heat the stack to a final temperature to liquefy applied powder, compressing the stack to a final height, cooling the stack, and removing the cooled, compressed stack from the compression device. The processing time and energy efficiency of metal or composite bonding operations is improved by heating the lay-up preform of the structure in an induction heating press where energy goes primarily to heating the workpieces rather than to heating the tooling or being lost to the environment. The bonding process is especially beneficial for joining thermoplastic composites, but it also can be used with metals or thermosets. Preferential heating at the bondline is achieved by using shims to define the bondline and to define bead regions that have relief from contact with the susceptor envelope because of the thickness of the shims in the bondline regions.

A manufacturing method of combining wires and fibers to fabricate fiber reinforced composites is disclosed. The fibers are drum wound on an adhesive-coated substrate followed by coating with a barrier layer to preserve the fiber spacing. A layer of the adhesive material is then applied to the fiber wrap and wire is wound therearound. A series of increasingly viscous tacky materials can then be applied to the wire wraps so that all gaps between the wires are filled. The inventive method can be used to form standard wire/fiber preforms, variable spacing wire/fiber preforms, ring preforms and wire only preforms which can be processed into fiber reinforced composite materials.
