A composite structural element and a method for making same are provided. The element includes a polymer foam core and at least one fibrous layer adhered to the polymer foam core by epoxy. Nano-particles are suspended in the epoxy prior to curing; preferably they are mixed with the hardener before it is mixed with the resin. The polymer foam core is preferably an exothermic foam such as polyurethane, and heat generated by the exothermic foam cures the epoxy, thereby causing the fibrous layer to adhere to the foam core. The nano-particles may be made from at least one of carbon, a ceramic, tungsten, a carbide, titanium, zircon, aluminum, silver, or boron. When carbon nano-particles are used, the strength of the composite is greatly increased, and the curing time of the heat-curable epoxy is significantly reduced. Ceramic nano-particles can be used to increase penetration resistance and provide increased ballistic protection.

A multi-layered laminated body may especially be used as an interior trim panel in a motor vehicle. The panel includes a substrate, a foam intermediate layer, and a decorative surface layer. The substrate preferably includes three layers, namely a core layer including a natural fiber filler material embedded in a thermoplastic matrix material, and two cover layers comprising natural fibers, glass fibers or polyester fibers in a thermoplastic matrix material. The thermoplastic matrix material is preferably polypropylene. All of the materials of the multi-layered panel are easily broken down or otherwise processed for reuse or recycling. The panels are preferably produced by hot laminating the individual layers of the substrate together and then laminating and molding the decorative surface layer onto the substrate.

A rotor yoke manufactured by a process comprising preparing a molded rotor yoke in a closed cavity tool and possibly machining at least one portion of the molded rotor yoke to form the rotor yoke. In the preferred embodiment, the preparing of the molded rotor yoke is accomplished by applying layers of uncured low-flow composite material and a layer of uncured high-flow adhesive; substantially enclosing the uncured molded rotor yoke in the closed cavity tool; and applying pressure so as to compress the uncured molded rotor yoke; and curing the uncured molded rotor yoke. During the curing process, the high-flow adhesive bleeds out of the molded rotor yoke, thereby preventing marcels from forming through movement of the low-flow composite material.
